engineering shop.. I have a couple to get repaired too... Tell them to make it a big fat hunk of steel so you can get a few slides out of it.
I was underwelmed when I tried epoxy on just a crack, the pressure blew the epoxy off, and it leaked. Bad idea.

F1 engineering do them quite regularly, $30 dollar minimum charge, but he wouldn't give an estimate over the phone without seeing the piece.
I will take my two in there over the next couple of days, and see what they charge. He reckons they do them for a lot of bike shops etc, so it has to be cheaper than 260 odd for a new one!
their number is 0-7-847 6990

Hey Texmo... is this cover your talking about... the same thing that other guy... was asking about?

http://www.kiwibiker.co.nz/forums/showthread.php?t=37249

If it is that... I have a spare one... its a bit scratched but still perfect for use. Also if it is that, you can buy them new for about $50 (what I paid for my new one on TradeMe) And you get order the gasget from Mt Eden Cycles for $15

Ok I know it is not a repair and is doubtless more expensive, but there was a guy offering heavy duty alternator covers with sliders on tardme not long ago.

I was just going to say... Its best not to repair them... Being magnesium they quite often fail... best to smash it and get a new one or a heavy duty one...

ok its $30 to weld it up + gst with magnesium. (min charge)
or $80 to build it up to about 8cm thick, he said it should be sweet but the housing may warp.

I'm guessing you mean 8mm, an 8cm casing would stick out a fair bit, and knowing you, would be ground down pretty quickly,
