Having never worked on a MX bike of any sort... I thought I would rebuild my new KX250. OK KX what is it and who makes it... and whats it do?... And now I own it because I need a dirt bike and all my friends have one.

Fat bald friend with too much cash... buys new designer dirt bike, even though he can't touch the ground... and sells the KX thats been in his shed for 4years and hes NEVER RIDEN... wanker..! So the offer is tooo good and I had to buy it.. wife slightly upset... no ideas why... serial whinger is that wife... Im thinking.! How long have I been maried....

Ok ok enogh is enough show me the dam bike.. what year is it... fu#king old heap of shit and I'm out of here . I hear...(again lol)

KX250 1992... only dirt bike i have ridden in 20 yrs and about the 6th in history with a total off road hrs of about 2...

Can you tell i have not opened the new manual I just got from UK... I want to see if common sense can pull this apart without too many fu#k ups where you have to go back... so far so good.

Still no manual and now a few beers under the belt... feeling good... now I hope the wife does not want some help... I am in bike mode..

And yes if your still on board... Why TF am I doing rebuilding a 19yr old bike...(yes I'm am still working it out). and there is no way you will EVER get your money back. I have a few bikes and this is the most modern... on one side I just want to see how it works..everything is so new.. the other..mmm I like old things and this could be quite cool...now its old.

subframe all gone.. was trying for the engine on the floor tonight... beer can getting heavy.! need to piss.... (bugger some splashed on the wife's car)....:who cares:

I'd only bother with go fast bits if you can get them really cheap. Just rebuild it and ride it. A bike that old will always be a money pit.

How much did you pay for this museum piece? Not sure i would be using wiseco i no of some shop that refuse to install wiseco due to cold sizing issues.

Prox do OEM for a few companies so i use them and have been great.

Kawasaki to pretty cheap Crank and rod factory assembled packages.

As others have said I wouldn't go destroying the bank account for an old bike

Mxshop have a namura kit for $130 here:

Thanks for the posts... $1500 for the heap..

I already have a wiseco piston and top end gasket set that came with the bike so thats the main reason for using a wiseco.

noticed it looks like it already has a boyesen reed or what looks like a boyesen reed valve.. could some one let me know what this is?

All help appriciated..

And I'm a WD40 man, you can actually clean your shoes with a couple of sprays each side and do all the other stuff, can't comment on the RAD valve thing as I'm on a KX5, should be pretty similar ?

I agree with the Lion Red comments they are never a good start to anything

I have rebuilt a 1996 kx250 a few years ago with no manual etc
Im gonna guees that is a RAD valve you have already........good luck finding reeds for it.
Those engines have what they call a KIPS power valve setup which a mission to sort out without the manual
As for the unknown part i bet youll find out what it is when you start to tear it down
Wiseco pistons are fine just give em time to warm up before you ring the tits of it

I wish I had the cash to do this sort of stuff for shits and giggles

Gentilemen relax.... only having some fun here.
We all know the facts regarding my dirt bike riding skills.. made that quite clear at the beginning of the thread... its not my strong point.

The fact is I can't help BUT pull it apart.. it fun and I do like knowing that everything is working mint. I like the bike so am looking forward to owning it for many a year... I consider it a good buy.

You might notice I'm not spending $$$ on the RD.. been putting that off and I hope this does not cost to much.

1 - Have the piston and gasket set... free
2 - $200 notes for a crank rebuild
3 - have reed valve just need new reeds
4 - New pipe and exhaust $420
5 - Bearings and seal as needed
6- plating and powder coating
7 - some new plastics where needed
8 - impala shaft and any other bits needed.

All done and it will be cool.. I hope to do this all for $1000 - $1500 then I will have somthing that I will know is strong and the amount I will use it will last for quite some time.
(also there is NO way the wife would let me spend heaps on a dirt bike so its dirt bike by stelth...!)

Hey Aaron, that is a Boyessenn RAD valve, one of the greatest 2t upgrades ever made. My EXC has one. By the looks of your buy, that Kx has been a fast bike in its day, I also note Race Tech forks, no doubt there will be other mods. Nice bike.
I seem to remember that year kawasaki didnt employ the Boyessenn patented sub port mod that year, but you can get big gains from a port job putting them in, although it may have already been done.
As for the piece you found in the intake, holy shit, thats bad.
Dude if your happy to drop the cash, i can think of worse bikes to restore.
Cool bike in my opinion.

That is part of the KIPS exhaust valve. It moves up and down with engine RPM and opens and closes the size the exhaust port. It will have no low end power with out this.

it is a rad valve, reeds are not that hard to get for them, any shop should be able to get them from sportspro, if they can not pm me,

not sure what the random bit is, looks like a bit of a selector to me as well, but there is no way that could get there,

Porn star and Scott... thanks for the advice on the RAD valve... will try and get some new reeds. They seem hard to find on the net or its just the sample picture does not look right... Always like this dealing with old shit... How do the real old timers get on with 50+yr old shit?

Stormin.. had a mate around tonight who used to own a KX500 ... mental rider on both dirt and road. But back to the point.... his guess was KIPS like yourself... which only confirms it to me. I have read on the net replacment parts are a no no :nono: they are not made any more... anyone have an idea?

yep grease will kix these...! Ok new ones... lets add to the bill!!

Also my mate said to add grease nipples to all the roller bearings on the rear suspention.. anyone done this? sounds like good sense. Mental note... don't put them where they will interfar with other bits... you get my point!.. oh and Im good at that...

on the list of replacment parts so far... just to get started.. foot peg springs... they are broken.. and my bet is they are VERY important for trail riding LOL...

Just thinking... after my few rides over 3 weekend before I had to pull it a part... KX500 dude said it should stand in 1st gear piss easy with no clutch... and it did not. I thought it was like my RG500... people say f#ck man they did like 200km/hr on one wheel. And i know they don't.

So just maybe thats whats not making it fly down low, KIPS is rooted. I know there is some scondhand shit on Ebay UK at the mo for a small fortune..

Bill getting larger as I speak... mmm whats the wife doing right now (just lookng in the lounge... yep watching TV) now that not productive for my casues..... she needs a night job... that pays cash..:yes:...... I'll share the income 90/10... casue its a partnership...or maybe I'll end up in the shed..,.:cold:

A few beers and a little more dismantaling .... aim is to get the motor out... easy... had to go slow to avoid feeding the kids.....:drinkup:

Dent in the frame that needs to be removed... tack a washer at the impact point with my tig and use a puller to pull it out. The key is to weld the washer on the exact impact point... that way the dent will pull out. Plan is to over pull it and pein it back and file smooth. This is to powder coat the frame... other wise .. bog and paint. I like the powder coat option.

picture too follow when I need to go back to the shed!! to find the SPOT... hee where it is yee haaa thats good.. oh and where is the frame.

Oh and question can you buy the rubber tank things... they are gluid on and I only have three.

nice...NOT.. if this was a road bike it would not be going... I'm rather impressed how these dirt bikes work. Being a dirt bike newbee (6 rides and 3month ownership) its amazing that it still went.. and well. Oh would not idle which made riding it hard.. had to keep reving it.

So every bit is thought about and researched... so when it finished I know i have done my best for the budget allowed....

Internmet work on reed valves done and the power RAD valve is recomended for trail .. low down power and it the cheaper option.. I like that. so yes decision is for good reasons... I am happy with it..:facepalm:

i have one of these although a 125 the may be some bit if you are missing i could help out with we are wrecking the whole thing let us know pretty sure the rubber tank thing you where on about are there.

Did a little more pulling apart tonight... main aim was to have the frame and swingarm ready to go to the powder coaters tomorrow.

Everything was going fine until it came to removing the collapsed swing arm bearings... the swingarm bolt had started working its way through the side of the bearing shell....:gob: and there are two bearings on each side and both on one side were rooted. there is nothing to hit them out with and they are in there very tight.

Time to start up the arc welder and put some weld on the inner shell and shrink the shell and give me somthing to hit...

FMF Power Core silencer $109
Pivot works bearings and seals for the swingarm, steering head, shock and linkage .. all from the USA landed for $200 plus freight of $98. So total is $644 NZ.

Quite happy with the price as I have seen a FMF fatty on trademe for $475.

Did a little more pulling apart tonight... main aim was to have the frame and swingarm ready to go to the powder coaters tomorrow.

Everything was going fine until it came to removing the collapsed swing arm bearings... the swingarm bolt had started working its way through the side of the bearing shell....:gob: and there are two bearings on each side and both on one side were rooted. there is nothing to hit them out with and they are in there very tight.

Time to start up the arc welder and put some weld on the inner shell and shrink the shell and give me somthing to hit...

Measured the cylinder tonight and have the following measurment as follows..

Cylinder new 66.400 - 66.415
mine averaged at (telescopic gauge and digital varinier) at 66.43 and 66.41 at 90deg.

Service limit 66.48
So based on that we are good to go.

Only issuie is cylinder wear... pitting looks bad but can't feel it with my finger..

I'm thinking this will be OK..

Piston skirt clearance new 66.35 old is 66.30 service limit is 66.17... but i have a new wisco piston and that measures at 66.33.

But why the differance in pistons... old has a cut out new wisco does not... anyone have an idea on this/

cleaned the power valves also.. noticed the bottom of them are broken.. the whole assebly was well seized. But looks ok.. cleaned it and re assembled it and it seems to work ok. My guess is the broken bits will not be a problem... please tell me if I'm wrong.

That cylinder doesnt look good you priced up a sleeve for that bad boy?

Also heard that some wiseco pistons need holes drilled in em might be worth looking into............I could be wrong here we used a Namura one on the rebuild i did.

The old KX's you gotta get the cylinder measured right we had one throw a piston as the cylinder was tapered and bigger at the bottom which caused it to rock over and explode big time we were shovling alloy chips out the exhaust port even before it was torn down.............Lesson learned

I was pleased to see the box sitting at the top of my driveway when i got home.. I was worried that I would be paying GST on this @ about $94... and that would sux.

Grabbed a beer for the occasion and headed out to the shed.

Beer in hand and I opened the packing slip... The packing slip was in US $ and was for $232.32 + $84 shipping... and guess what the fatty pipe is not listed on the packing slip :doh: And I feel gutted. Stood there thinking I don't need this shit.... Then i think.. dam that is a large box for whats listed.

So I open the box and bugger me... it all there and one nice big FATTY pipe..:woohoo:.. Don't know if it was a mistake or they did it on purpose but OEMCYCLES.COM just saved me a heap of coin... I could not be happier.

I found the exact same thing on my 2006 KDX200 when I did the top end. One of them was damanged, just like your two. I just replaced it, I'm guessing its a fairly common issue. I didn't have to replace it, but it felt bad just putting it back in like that. :)

checked and pull the PVs out of the motor must be a kawasaki thing to use the same part number but the parts to be completely different as for the other bit they are there hows 40 sound anything else your after ?

First the red handled strap... no this is very cool... holds clutches.. flywheels etc.. this is the second one ive had and each has taken a betting... seriosly good.. and cheep.... rating 10

flywheel puller... well its a flywheel puller.. $20 + $5 freight from Barries Point Rd.. tyres place... Cycle treads... to lazy to pick it up..$5 ok. I've rooted one of these before on an other motor because i did not scew it in enough and the pullers thread stripped...shit. Why crao in the thread I thought I had... never again and the thead on this puppy was bad... CRC.. yep love the shit and a tooth brush... screw it in... and.. rating... 7 ( it did not strip) often make my own but $20 bucks..hay.

Impact gun... a must. Saves so many bolts and shit from being stripped.. ... hmm I like strippers.. Oh back to impact driver yes very cool. Paid good money for a mid range job 20 years ago and it finaly dies.. plastic trigger dies... other wsie mint.. 1/2 inch job. Went for about 6months with no rattle gun.. even borrowed onr for a job... dam its a must have.. bunnings $130 odd for 1/2 inch... found a chinese 3/4inch mother for $99.rating 10 for must have and 500 man points... after all who owns one of these?

Heat Gun... Gas is better or butain tourch... but i dont have one of those... :angry:.. so heat gun.. very good. Best way to assemble a motor heat and cool..!

So the story..

Heat flywheel with heat gun, fly wheel puller, and 3/4 inch rattle gun and after 30min and soaking in CRC it came un done... all good.

next whats under the fly wheel must come out..
Could not undo one screw... chissel on all and only one did not come un done...had to drill the head of the screw off.

last bucket was a CG125.. bored it out to a 150cc.. using CB550 piston and CB750 barrel.. push rod engine.. longer duration sigle cam.. 3speed commuter gear box swapped for a 4soeed XL100 box... dropped stright in.. heee. Spent heaps.. but without suspention and brakes it was a fun ride.. sold for $500.. cost $2000. great deal.

$40 notes sounds like a deal from hell... yes.. airbox mud flapp... its rubber.. $50 notes for a new one and mines split.. splut yep... cant put that back. dam... new one needed. Just about to order new... along with airbox seal thing ... $80 moolars.. must have.. dam expensive... ..

insure a 2005 model.. (dont want to be greedy) set fire to 1992 model... hot enough to melt ali....:drinkup:

its official.... I hate this motor and it hates me...Now with that sorted I descided to start hitting it with a hammer and it felt good.

Yep you might have guessed... that dam clutch nut would not come off.... I tried everything... bastards might as well have weld it on.

I tried all my trickes... heat, impact gun but no go... so I ground it with a dremal, I drilled it with a drill... I smacked it with a chisel... yep it was pissing me off. using these black smith methods had me worried I would root the thread of the shaft and I was farily sure there would have to be a mark... and this is how the nut looked after some cosmetic surgery.'

best bit was not a mark on the shaft or thread... luck I say..!

Sorry to muck you around but I dismantled everything some more this afternoon.
Any chance you might have a few of the following?

Impala shaft rooted and impala
Power valve rubber cover rooted
Rear axle bolt and nut.. works but the thread is almost gone...
Clutch hub nut.. not usable :innocent:
Rear brake reservur

Not much to report....

Been cleaning stuff... and all the bolts are getting plated so they should be nice and new looking...
Had to drill out a broken bolt from the front rim which dies removing the disc... all done and no damge...

Yep one water pump shaft.... = water in crankcase.

My guess is these crank cases have never been apart... 19years. Why do i say this... the big book of everything... The NET ... many posts tlak about getting the clutch hub off.... super tight... the longer they are on the worse it is to get off... (ha... the price for getting old... the harder it is to get off..) LOL..

Next the inside of the crank cases is un- touched.. no dents.. rounded bolts screw driver marks etc.. white paint on parts showing that it not been apart. So I like that..!

As we speak my steering head outer shells are in the freezer as is the steering head getting ready for putting the steering head bearings in to place tomorrow...add heat gun to incease tollerance ... add BIG hammer for when it goes bad and tube to hit the lower bearing in to place.

Diary... 4pm... wife not home for 1hr and kids have food and watching TV... tell kids to be good (6 / 4yr old boys) grab beers and go to shed.

Plated nuts and bolts not ready until next week... so hmmm install bearings in swingarm etc. oh and clean stuff.

The swingarm is also powder coated.
frame, subframe and swingarm cost $160 from memory and that incluided being sand blasted.

Mr Grant... dirt... hmmmm there was good reason for my bike not gettin dirty... it was not muddy. heee.

Good score today... adjuter screws in the swingarm, tank rubber support and airbox mud flap ... deal of the centry... thanks Bart.

ordered front and rear wheel seals.. 5mm wide.. at best i could do after market was 6mm wide... but real ones cost $44 each for rear and $22 each for front... $132 for seals... WTF. Got bearings for $15... cleaned original seal and they are mint... and now used.

run out of camera... had to take box shoots of the missess....:cool:

Got all my nuts and bolts back from the platers this week... looks good.
$50 for getting everything plated.

Started putting the front end togeather this week. New wheel bearings added and reused the wheel seals as the cleaned up fine.. and at a cost of $132 I did not need new ones as they are for dust and dirt only.

We are re-decorating the house... this cost money.
I have to tell the wife.... "don't spend to much on this as we have spend a fortune" .. sort of I think...(shit).. its paint, gas hob and a few down lights so far oh and new curtains for the lounge... so to be honest its FA...so far... all the paint has been on my company account and I have to pay it out of my next pay... and I am paid monthly. Hech reason for budgeting... that's 12 pay days a year!!!

BUT I say.. "the credit card is getting up"... why I hear.. I have spent little. "Look around I say this redecorating is expensive.. hell it adds up". While I am thinking.. shit there are three passels coming from over seas, this is not good. Mental note pay special attention to the mailbox.

That's two for the USA and one from Thailand.

Thailand... WOW.. mega cheap parts for my race bike... as they use the same motor and hot it up. I am talking forged +2mm piston $20 USD and a master cylinder for $35.. $3 for hand grips and service is out standing. SO long story short.. my new race bike has twin calipers and the master cylinder does not flow enough fluid for two calipers.. pull the lever to the handle bar.. nearly tee boned a dude trying to pass him in to a herepin corner on the inside as he took the faster outside line. Yep nearly tee boned him trying to stop. Add a few carb trumpets at different lengths for tuning.. handle bar grips x 6, quick throttle for a spear $9.

What do you mean 1 wheel seal for $44, you can buy a whole front wheel bearing kit with seals for ~$25, rear for ~$28 from any bike shop in NZ. A seal is a seal (the rubber one, not the clubbing one) it doesnt need to come in a kawasaki bag

Well things have slowed down in the build front.. run out of money and have spent next months bike alliance already this week. I'm thinking build the bottom end and put it in the frame so I can add suspension and have a rolling chassis. Motor is part of the chassis.. uses same bolt as swing ..(for the newbees).

this will take a while so I have a complete gasket and seal set is coming.. already had a top end gasket and seal set.. LOL

I get bearings cheap through work... all the wheel brings were $15. no idea what they should have cost.. no dought it will be $14 ...LOl

Cleaning... very sick of cleaning.. mental note... get wife to clean bike parts..... after all cleaning is what women do best after getting me a beer..

So back to the bike... still the story of the cases... yep they are separated..

yes damage.. can say I did it but it looks like it. Might have been the impact driver on the gear selector hub. I complained for a while. Other wise the crank cases open super easy. One crank bearing slid off... I can slid it on and off.. is this normal?
Other side is stuck fast and I will press it out at work this week.

So long story short bearing retainers for the gearbox broke off. What now.. there is a small lip left but useless so it will be locktite bearing retainer and put the retainers back to check the bearing is in the right spot....

honda use little horse hove shape bits of steel with a little hole in them counter sunk to hold in bearing yuod just have to drill an tap the casing for them to work

Dam good idea... might see if I can fit somthing like this... got to say loctite bearing retainers is dam strong. I used it on my RG where a bearing spun and I am pleased to say this one looks like it might have spun a little but the brearing is still a tight fit.. will have a look at both options but i am leaning towards loctite. But i will look at adding a retainer.. piece of mind you might say.

Did look at that but got a second set for $100 bucks... there are 3 drivers in each speaker and from memory the jaycar ones were $40-$50 each... the rubber seal died on mine and tweeters blown. Jaycar used to sell kits to replace the outside rubber on speaker but don't any more and agai the cost would have been more than $100.

so all in all it ok.. like the speakers nice and high as the sound trevels better.. a good point for living in the country... no noise control...:yes:

yea I am building a garden shed to make room... ride on mower and crap out.. also I have 9 bikes in my garage and 2 are not mine.. they have to go.

Then I think its time for a clean up with some shelfs and cabnets etc... wife thinks she should help tidy it up...:gob: cant have that..!!!!! there might end up being a sawing machine in there...:shit:

Got some part thanks to Barty...

The best bit was... airbox mubflap... new was moon beams and I did not want to buy a new one... for an old bike..

also seperated the crankcases and removed the crank.
One bearing slides on and off... that cant be good... the other bearing was that rooted it sounds like a train when you turn it... also one of the crank seals was fucked... which was why it was so hard to start and would not idle... thats my guess any way.

crank bearing seems Ok.. no up and down movment.. have not measured the sidways movment. But i thinki will get it rebuilt anyway, or repalce...

These suckers are hard to remove... got the larger bearing out using a 6mm rod bent on the end so it fitted in to the bearing hole and attached some vice grips to the top... heated the crankcase with heat gun and tapped the vice grips with a hammer move the rod around to aviod locking it up and out it came... still more blind hole bearings to go.

Am going to make a slide hammer as its so easy to remove bearings.. once the bearings are out ... off to the bearing shop... :woohoo:

Brought the slide hammer and bearing removal tools home from work. Now with the right tools bearing removal is a lot easier.

Still sucks removing bearings that don't want to be removed.

Only one that I can't remove and it seems fine... that is the one at the bottom of the clutch engagement arm. The bottom bearing is way down inside.. and it will stay there. Got the top one out as it was missing some needle rollers. So in total thats 10 bearings.

Off to the bearing shop tomorrow...:yes:

Had to remove a broken screw from the magneto side crank case... only way to remove it is drill it out.

Start with a dot punch and hit the dot punch on angles until it in in the middle.
Then drill a small hole right though.

Next use a bigger drill and often it will bite and start to wind in with the drill bit... not today.. this sucker is well stuck.

So larger drill.. and finally a 5mm drill for a 6mm thread... and hope you are close to the middle and not fuck the thread.

90% of the time the 2nd drill will grab the broken screw and wind in.. then reverse the drill and remove the screw but as i said not this time. Or better still use an eazy out in the second hole but I don't have any.

With luck on my side and the help of a 6mm tape its all good to go.

Cleaned the crank cases some more what a bitch of a job.. and never made it to the bearing shop as I was too busy.. after all its a long weekend and I had to go home at 2:30pm...:facepalm:

Been working on my bucket racer getting shit sorted for this weekend.. and looking at the AKL weather.. crap.

Anyway KX... bearings are ordered and there were two that were not off the shelf. These bearings had a edge machined away.. cant see why.. must be clearance for somthing... will post a pictue later.

Got sick of cleaning the crank cases... very sick of cleaning the cases.. so I have assembled the motor filled it with rags and shit and off to the bead blasters it goes.

I did a bucket motor on another bike and was pleased with the results and it does not cost a heap.... from memory $60.

yes yes yes I hear you say... the grit shit is going to get in everywhere... is that wise. The motor is full of rags... rags stuffed in to every hole... hell sounds like my wife...:shit:

Anyway there are no bearings (ok one... bottom of the clutch engine shaft left) and I expect everything to be ok... i have compressed air to blow out all holes etc.

Cheers dudes... things will again slow down as I have 6 weeks to pull my bucket motor out and install high comopression piston and racing cams... then to make them work before the next meeting.

Mean while KX motor is off getting bead blasted.. still waiting on two bearings.. gasket set and seals are here.

I think a new crank will be ordered soon.... the bearing slides on and off one end.. that can't be good.... and I like new bike things... much better than a new pair of shoes or a stink shirt the miss would buy me... after all a man with new clothes and no motorbikes is usually queer....:hug:

So once I have all the bits to reassemble the bottom end I will be able to move forward... where is the wife purse... I am sure she had some cash.... . dam I took that last week along with the kids lunch money...

This bike is going to be for an old cunt who cant ride dirt bikes and will only use it for trail riding... fuck sounds like I am building it for my 70yr old man... shame.

Just pumped a heap of cash in to my bucket... all in the name of speed...

yes yes yes I know... this is a dirt bike thread... but fuck..its my thread and I love all types of motorcycles... I have them all... OK.. I'm lying... I don't have a scooter and never will. Only losers ride scooters... period... and gays..!

So this month all my cash is going in cams and forged piston in the aim for speed.

So I will post a couple of pictures of my Bucket.... dam good fun and a great way to learn to race on the track..... once a month and only $40 bucks ... they have grades for all riders... fast and ones with walking sticks.. and i mean there are some old buggers and young dudes that cant ride having a go.

great bunch of dudes and you learn so much on how to get HP out of an engine.... special note... fuel helps as does turning on the gas tap.

Oh and for anyone interested in AKL (Mt Wellington go cart trak) they have a club bike for people to have a go. Only requirment is leathers... and helmet. Fresh brains on the track makes others fall off... and that upsets the old timers... best race is held in Nov and is the 2hr endurance race... two people to a bike and last years winning team did 220 laps:scooter:

Normally its lots of practice and 2 x 12 lap races for gid postion and two more races for points... its soooo cool.

Yes its an FXR150... cost about $1000 for a bike and then get it race prep or $1500- $2000 for a race ready job

Barty...no idea... to be honest... will have to study the manual... but looking at the cut out on the bearing is for clearance... and it will be interesting to see how much they cost... my guess is gearbox cluster.

I got all the rest for four $125.. notes and I bet these two bearings cost more than that.

My guess is gear selector clearance... will update in time.

New crank is 3 weeks away... then its time to reasemble.... as long as my bucket does not explode.

new bearings... how i love new bearings.. there is something about them... clean and ... new.. that sums it up. new and clean !!! Like a new wife.. new.. ... lol

Hi honey I'm home..... well back on the KX after my last post 1 July.
Now how things have turned out since then !!!!!

Finished my bucket racer.... with a third place in the bucket 2hr, built a GL145 bucket for a mate... XL185 barrel, CRF150F piston, over sized valves, cam, head ported... etc....plus fitting body work in a NSR frame. Goes well... but not as good as mine.... obviously..!!

Next cold kiwi... now 500 beers over two days is not wise..... enough said there!

New RS38 carbs for my katana... (cool) and I'm a little on the broke side after that..and finally now have time to work on the KX I started to assemble the KX.

So .... with out further suspense... my I present the kx with the rear suspension installed. What a mission. But with new bearings etc and everything nicely greased its cool.

For good or bad I put grease on the bolts in the suspension... when working on packaging machines with pneumatic cylinders pins flog out, the wear is reduced 75% if the pins are greased... so I greased the bolts...:eek5:

Oh and to add... cant get the air box rubber gasket any more so I used silicon and are happy with the final result... you can see this in a picture... if your not blind and have hairy palms... casued buy...mm well you know

Cleaned up the plastic with CRC and and scothbrite... works mint. Not keen on buying new plastic ..!!! Now time to start building the engine... heaps of new stuff. ....... an old picture for ..well... dam it looks shit...

Started on the engine today... after taking the kids to Rainbows end.... now that free fall is cool, and the wife was pleased I did not take beer.... as tempting as it was... after all she used the word picnic... now that involves beer.... haaa hot dogs and chip... F#$k the picnic shit.

First job was to start removing the old gasket crap...

Options....

Window scrapper.... kitchen knife..... chisel.... flame thrower...... acid...(and the stuff you swallow will do little to help) ...

After rebuilding many engines.. (self taught) I like things that as hard as I try I cant munt the casing... to me that's important. Experance has told me big mother scrapers looks cool but with minimal effort removes large chunks off aluminum and I have found that is not ideal.

So as manly as I am... (me and horses have one thing in common and its not hair)..haa .... I like to use weee little tools to remove that hard to remove gasket shit.

- Small scalpel blade, scotch bright, .... CRC (I love CRC) and a small needle file. You have to work VERY HARD with this stuff to munt a casing... very hard.... and to finish a small needle file to take off any high spots left from screw drivers and previous train mechanics that may have worked on it before hand. Soak in CRC and then go to town.... try not to wipe the motor with your tee shirt and then use it to open beers for obvious reasons.... you might need to use that tee shirt to wipe other bedroom TOOLS.... and belive me... CRC and MRS do not mix!

Nice and clean and high spots removed... still needs a clean before any assembly work can take place, and dont laugh the dish washer is usful here... make sure she is out and you do try to remove as much oil as possible.... last point very important..!... I know.

Other wsie FA done... bolted on some more stuff. decided not to remove the fuel tap and have to buy a new gasket... just cleaned it with degreaser and ... wait for it... CRC... did I say that I love CRC... best stuff ever made.

Looling cool...fitted the tank after cleaning it for ever and sraping off 19 years of crap... (GOD is it that old)...Did not want to remove the fuel tap which would mean new gasket for sure...! and hay it works fine. Funny thing is its the newest bike in my shed and at the moment and there are 10.... who said kids need clothes and food.

Seeing this thread is like getting a Christmas pressie.

I have a water cooled KDX 250 which too all intents & purposes looks the same as your KX, apart from having a metal tank & wiring loom. Sad to say not only have I not done any work on it other than get it running, I have not even given it a good wash. Goes like a cut cat though. Must buck my ideas up......... New Years resolution number one.. All the best!

Thanks George for your comment... I do enjoy comments as it means people are enyoying my rebuild... so please keep the comments comming. Good or bad... I like and appriciate them all.

Now being on holiday and leaving the wife to feed, scrub and read to the small people who are meant to torment and generally anoy me which incluides spending all my money I am able to go to the shed and drink beer and enjoy myself and do some more work on the KX... Dam it good to be a bloke. There is one draw back.... yep and we know what that is.... so I might as well wipe grease, CRC and spill beer all over my tee shirt because guess what.... if I want any..you now... it will be self service..! Its a sad day when I choose the SHED, BIKES and BEER....

So today I have installed new bearings and seals in to the crank case halfs.

Freeze bearings (15-20min if sitting on ice) and use a heat gun to heat casings.... baerings GENERALLY just drop in which make life sweet as.
(have a punch and hammer close by just in case... and hit the outer bearing 180 deg moving either clock or ant clock wise to stop the bearing locking up and keeping it square when installing it). Heat gun expands the casing while the freezer shrinks the bearing... needs FA to make life sweet as.

A good scoket set is the perfect thing for installing bearings and seals etc... a socket to suit every size and a perfect drift which make beating the hell out of something piss easy.

A little more done... first up was radiators... they had marks on them !!!! :nono:... so I had to paint them... true.
And yes the paint looks TOOO shinny but in the real world it looks OK... but hey who is going to see them ?

Now what is wrong with my foot pegs? They have been plated, they are nice and clean and fuck me they look fine!

Pink paint now thats an option..... :love:.... or keep them. Haaa I have no idea... way I look at it they are clean... will not rust and will only have my dirty boots on them. Bit like the wifes ass when she plays hard to get...(give them 9 inches and they take your house)... glad thats not my problem..heee.. best not to give them more than they need. :finger:

Now down to work... Corona was what was in the fridge... so I had to open 4-5 of these while I think about :

1) Cast bearing retainer in the crankcase are broken (not me officer) and the bearing will fall out and destroy my new engine.
2) I need to install the crank with NO special tools and assemble the crank cases without rooting the crank and cases.
3) If I fuck up the above I will sulk and need to look for a suitable tree to support my weight, close the garage door and run all 9 bikes and drink meths or admit I am nothing but a looser and take the crank cases to a shop.... OH the shame of it... option 1 and 2 must be better than the shame of stand in front of a pimple faced apprentice asking me what have you done....? why did you do that? with a silly smile. (I'll be thinking dam if that was me I would squeeze that... smart prick)

So all the corona is gone and it time to get serious.... open a red.!

With a new 6 beer bullet proof armmer its time to start.... thinking is over, time for action. After all thinking never works!:yes:

First off... those dam cast bearing retainers... I ground back what is left of the cast retainer and with luck there is a threaded hole sitting there all ready for the job, grind a bearing retainer and check gearbox clearnace and I'm good to go. Dam I am pleased. You will have to agree it looks good.

Next I put the crank in the freezer for 2hrs... place the primary side crank case in the oven and heat to 150c bearins and seals... no problem. then place the crank case on some wood... pray and get the crank out of the freezer. Dam it was cold and it fell stright in.. perfect. Hell better open a beer and celeibrate.

Then I installed all the gearbox and selector forks forks and shit. Made sure they worked as they should... other words made sure I could select all the gears. There were marks on the selector drum so I made sure I was able to select all of them. Perfect. (things are going too well and at any moment I will find a F$ck up).

Crank in place... and dam it was easy.

So the crank is in the primmary side and I'm half way there.

OH went to the kids hoda camp and had to take the wife....... (ok I have lost my licence) and she loved it... so a new bike has been added to the garage.
DR200 eletric start which i think is perfect to start riding on.. after all she has never riden a bike. Yes yes i know a CRF150 would have been perfect but hay that cost too much and remember this is for the wife. Got to say its cool.

the other half went in to the BBQ... (when i put the crank case in to the oven to insatll the crank it stunk out the house and ... yep un happy wife as usual!) fuck it stunk.. heee... time to put my boots on.

So this time I used the BBQ.

Took the crank case with crank out of the freezer... yep it was cold.

applied gasket shit... yammaha bond stuff and assemble.
It all went togeather perfect... 3mm gap which needed a tap with a soft hammer and bingo ... ok a bit more than a tap to close the 3mm gap but it went togeather and bolted up. And the crank turned as did the gearbox....

Pleased as you would expect.... :yes:

Been a busy week... buying bits.

Old MX bikes are old for a good reason... they are fucked.! period.
Everything is rooted, munted, fiddled with and basically molested. Hell it sounds like I got my bike from sif's

Not wanting to whine tooooo much.. but a few new things were needed this week.

Clutch basket... has been raped and never got to cook eggs...its got more lumps than a 15yr old after Easter or your knob after a weekend in a whorehouse. The only differance is the cost versus pain to fix... hee .. The later will be both if your busted!

Step one drill out the rivits with drill supplied... make sure you use a dot punch and get the middle... and dont drill for china. Bad idea. You are only wanting to break the riviot head.

And did I mention... you need a press to put the main gear back in the middle... what a PITA... but now it looks cool:yes:

So whats next on the rooted list... kick starter... yep its slipped when I rode it... So after much time on the net and a few ales I found that a few people ground the gears with a die grinder to sharpen the teeth... me think I can do that.

So I took the gears to work and used a surface grinder to take 0.5mm off each tooth, everthing is nice and square. I will use a 1mm spacer between the ratchet and the spring to take up the gap and add a new spring. result is very cool...:Punk: nice sharp teeth. Pleased my misses doesnt have teeth this sharp :gob:

End result... un tested looks mint.

power valves... so what is the point in replacing them, after all its just the end thats fallen off. BUT on closer inspection the missing bit lifts and lowers the exhaust port. So guess what... yep after all the work who wants a motor that does not run as it should. New power valaves purchased.

BUT they now work.

What else has I done? Looks like FA but the piston is in... new piston installed and head on... getting close. BUT there has to be something I have done wrong, after all the beer of the days was NOT Lion Red.

You might ask.. why is the clutch not installed? Good piont the lick start spring I ordered was a little short... it turned out to be the spring for the kick starter. Now who ordered the wrong part? I say no more.

OK.. Saturday night and some more work done.
First off its my older boys 8th birhday... lots of people.. so I do the right thing and play good Dad until about 3pm.. enough is enough time to hide in the shed, open a beer (or 10) and (play Neil Young Loud) and look at the KX. First off... I did not pay attention to the piston rings when installing them ( last night) I looked and looked again and saw no markings or differance to indicate direction so i just installed the little f#ckers (rings) . That was yesterday after a normal quota of beers... mmmm OK.

Then I woke up thnking that I have the rings upside down... NO PLEASE NO. (TOLD YOU... should of had lion red) so on the net I go... dam go away pussy page... which welcomes me.. mental note: close down the screen with big jugs! haaaa

I cant stress enough... I looked and there were no markings on the rings when I installed the little f#ckers)...(one cant be too sure after 100 beers ) LOL so once the tit page was deleted I found the wiseco pistons rings page and I am good to go, they go any way round. Other words both rings are the same and there is no right way up or down, thank fuck for that.! Hell might as well open beer... Lion Red Im thinking.

So while I am waiting for that dam spring....(last post...) I might as well install the engine and the stealth fly wheel... OK sounds sooo simple. Small problem it will not screw on and after a few beers and 1hr + trying to fit the bitch I work out its a left hand thread. Gutted (who said beer and bike go togaether) But its fitted OK once I screwed it the right (left way) way.. (dam its just like the wife... got to screw it just.. yea yea)...... OK my ass 1hr + trying trying to fit the bastard. Not happy.

Left hand tread... MAN... I had both in the vice holding them square turning the new fly wheel but it would not work... next was 6mm tap to make sure the treads where clean and they were. Still no go. Then I thought.. left hand thread and bingo...

Good question...I have the microfishe things for my old bikes... tend not to use it much now with on line links but when the shit hit the fan and I need part numbers for a 30yr old bike ... I have them!

And dont forget the exploded view that they give... worth every cent (and it did not cost many cents) !

Seems like I have done lots... but looks like FA....
Howz it go.. one step forword and two back.
New water pump impalla shaft would not fit... this was not good. I thought I had installed the wrong bearing so I removed it... then measured everything (next day) when I could see..! haa

And mother fucker... shaft was over size... 8.02mm now even with a big hammer thats not going in to an 8.00mm bearing.
so I gave it a polish ... and got it to the right size.

Motor is now closed... time to work on the carb and the plumping.... getting close I say!
One good thing is its quite a bit lighter... with all the motor parts still in the box..... haaa NOT.

And to add... an update on the kick starter... washer made to take up the 1.0mm removed from the gear surfaces... testing so far everything looks great and sound perfect... click click click.

No burred over edges on the gears... looks dam good to me.. also a new spring which was 2mm longer than the old one so that will help. Like getting the wife a cut and tuck... works for a while but eventually its gona turn to shit! A then its time to get a new model...(lighter rear end... updated CDI and a beffier front end... sounds perfect) OH and no dam rebore!! ..If I can afford it! But I am happy with the repair and it will last quite a while as it was not a rough job with a grinder like some on the net. To be honest thats where I got the idea... just wanted to do it right!

Cleaned up the carb last week... no one likes a dirty carb now do they? Heee what could i say about a dirty carb...:cool:

Unfortunitly i did not get any pictures of the carb... but piss easy.... OK it would be easier to do the washing and cooks some eggs bitch!
still lots to do but it goes.... and sounds good.

For a while anyway... magnet on the magneto broke.. was looking dodge so I knew stright away when there was no spark. Another is on its way from themighty USA $120... here in 8 working days. Hope to have it going for the Hamilton kids camp out.... depends on my shoulder... munted A C joint some how.:brick: NOTHING to do with beer!:eek5::bs:.... who posted that?

I took it for a blast and it goes Really well (and still running well after 3 days !....so he must have done something right)

The magneto thing that stopped the bike had a broken wire and the one comming from the USA did not get here in time... What does one do? Ahhh yes phone mate who works at an eletronic company and he used a microscope to join up the wires with a jumper. A job well done and was free.

Used as it should be... the kick starter did not miss once... WOW pleased about that. All in all there were two bolts that needed tightening other wise it ran like a dream. Now to get it to idle... I did not have time to look at jetting so thats the next job!

Got to say... I was grinning from ear to ear.... and as expected had a beer or two after the day. Oh and to add the women was happy to when I let her out of the campervan after my days riding to make my dinner.... I think she needed a piss. Me I would have used the sink.!!!:weep:

Next update will be ... sorting out the jetting to make it idle.

There is a train of thought that a properly tuned MX 2T just won't idle, as the requirements for a good idle are vastly different to the set up required for peak performance. Sounds like bollocks to me, but certainly with the dicking about I did (albeit very uneducated dicking about) with the carb on my RM, I never got that bastard to idle. Went like a stabbed rat though...

if you have run out of idle adjustment nest thing after a rebuild like that I would look at is the throttle cable adjustment, then the pilot jet for any blockages or perhaps an odd size (assume not is it was not a problem before the build?) and also check float bowl height. Cool build though!

haaa well well well..... won't idle... idle screw does FA.... Jetting must be FUCKED! yea yea yea....

Internet... google search "KX not idle" down load 1000 post and only print 900 of them. I've read so much shit on jetting that I'm looking at the womens box with new thoughts.... what would a little jetting do to that!

My race bike... that road not dirt version has a oxygen exhaust sensor fitted so I can mointer the fuel / air mixture so I have a weeee bit of experance in the jetting game. So there are no plans to let the KX Beat me.

So with my new found knoladge off I go HUNTING.... won't idle my ass.... OK lets open her up.... spread it wide .

Carb removed and time to start hunting... and yes before you start... I did strip, clean and service the carb!

Notice the air screw.... have a close look!!! yep looks fine... next is the slide

The idle screw is not doing shit in that carb... so before I start changing the jetting I think I will borrow / rob / steal / confiscated / scab / rent / highjack / win or dam it buy a new slide. All gifts thankfully recieved..... Oh and I take PayPal.

Thought I would add.... while the engine was warm I drained the oil.... after its first run and a rebuild.
So drain oil... pour it in to a measuring jug. Then grab manual and look to see how much oil the engine holds knowing I had put the right amount in. YOu might ask.... you only just put oil in the dam thing... surley you would remember how much went in... answer NO. and NO idea why:drinkup:

Jug = 850ml
Book = 850ml

Now that tells me its used no oil... leaked no coolent and everything is sweet as.

OK... some one find me a 92 KX250 carb secondhand please....

$230 for a new carb slide... so I can get it to idle. I would rather pay....hmmmm thinking thinking $60 .... sounds about right for an old carb?

So while I am waiting for the slide to turn up in the mail.... (one must hope!) (like waitiing for my wife to grow tits.... ant going to happen!):cry:


Well to make myself feel better i thought I need to add to my OLD 90's stereo in my garage.
Shitty old Pioneer 5.1 thing... 165 RMS clamied... anyway owned this thing since I was 22. Thats exsactly 20 years and it has caused me much greif with too loud music and f-ing off everyone living near while flatting.

Speakers are in the back of my grarage in the corners... front door open.

Put it this way (2 months ago)... my neighbour was drinking piss in my garage and then went home.... 1-200 m away. I live on a lifestsyle block...15acres. And he came BACK.... like Arnold movies... I'll be BACK!.. Yepp he came back... and tried to strangle me..." turm it down!" haaaa no shit ..my mate was laughing so hard he dropped his beer!

Anyway... after ring up in the morning and appoligising again... all is good. So back to shiity AMP... Me think I want records... so look on line and find out it ant that easy... and turn tables are an art form.. cool. Then realise my shitter AMP can play a turn table...Phono input...it has one... have a look at your amp as new amps do not have a phono input. A recond signal is very low and needs a special circuit to amplify it... plug a turn table in to normal CD input and the volume will be very low! and sound shit.

A so call friend... tells me that my stereo system in my garage won't notice the improved quality of a record becasue its built to go loud and not sound good.. now that f$cked me off after spending $200 notes on a swis made ..old ... turn table...CS-503 mk1.... I pick this up tomorrow...

Thinking next project... turn Katana 750 in too... 1340cc (ok already got 1150 GSX motor, $1800 for new wire rims..nice and wide, RS36 cabs.
OR... GSXR750 87H model... thing my ride for next build.

RG500.... already got wider rims..57km gearbox rebuild after Taupo track day.... GSXR1100 breaks... other wise standard. Purchsed from collector... I added Jim Lomas pipes. Leaked oil, so it has been sitting for 18 months... purchased new gearbox gear for upgrade.... new piston comming ...

Or Kat 1150 ... got hyabusa pistons which will match the RS36mm carbs .. at the momnet they are to large. Motor 1150 now...(GSX1135 model) 85 maybe. Hyabusa pistons will take it out to 1340cc.... under 10seconds. yeee ha.

So... mint the GSXR750... Get the RG500 screeming.. or grunt the Katana...1340 OMG... mean

Votes will deside what I will do next... (just quietly.... I have been programing the wife that when the campervan is paid off... i need to get 1 or 2 bikes pained... thinking Kat or RSXR.. RG does not need it... its been done 10 yrs ago...

OK... some people are just wise...Fork protectors sounded like leg warmers.... who the fuck uses them... OK.. I look cool shagging with nothing but leg warmers. :gob:

So off to the box of bits I went... looking... "WTF do fork protectors even look like" Ahhh found... funny looking white things. And a disc player protector .... even worse than leg warmers. But hay... it might grow on me.... dam and only ONE!

My two cents! ditch the disc protector (no one uses them any way), get another fork protector(or two new ones), get a black gripper seat cover, paint the foot pegs nice silver to match the bike, adjust chain.

Job done ride and enjoy . :woohoo:

My choice would be do up the RG500 fit the RGV swingarm, GSXr forks SRAD fairing & tail unit and a SKOAL BANDIT paint job , Or turn the Katana into a Nev Hiscock rep with a full floater rear end etc.
To many choices and only one pair of hands.

Me thinking you are on the right track.....

New fork protectors purchased, disk cover goes back in to box... chain needs to be replaced ...... and I can't bring myself to paint those footpegs!!!!:facepalm:

On a positive note I picked up the slides from Ron and the number 7 worked perfectly. The thing now idles... cool.

Orangeback.... yes this is the goal.

Crank and casings agree as with the clutch... but undercut the box......? does this need to be done?
As I said I have the Busa pistons and are on the look out for a suitable GSXR1100 barrels to donate the liners.
I have RS38's all ready to go, need a full strip and rebuild with new paint and exhaust....$$$$$$$ bugger.

RG500..... needs the cranks rebuilt and new pistons and a motor strip and rebuild. I am not fucking with the RG.... needs to stay standard as its worth to much.

So... this year i will get the GSXR750H up and running real nice and enjoy it while I save for either the RG or Kat..... dam ...... might take a coin toss and a bank robbery.
