Started off with a fairly stock Honda Bros (RC-31).

Have done a lot of mods, mainly with a personalisation focus, but also a bit of power and handling upgrades. I've posted a bit about some of the mods in various places on here, but with the new sub-forum, I think it is time to outline the lot!

First up was the addition of a linked suspension system, using a CBR600F4 shock. To make room I had to ditch the stock electric feul pump, and go to a mikuni vacuum pump, which I mounted above the shock as there was free space.

The linked system is rising rate with 1.3x the rate at the top of the stroke than at the bottom. Design of the rocker link is a bit unconventional due to space requirements, plenty strong enough still.

Next was a chain roller to cope with the increased slack cause by the lifted rear with the linkage.

New front forks and triple tree from a ZXR250C, some spacers on the stem and it fits the bros bearing perfectly. Mounts required for the fender, caliper, headlight and clocks also. As well as new cables, wiring, and custom throttle tube receiver.

Next up was the subframe, and muffler. Saved around 10kg by going to an aluminum single seater subframe. The muffler has twin perf tubes, in an elliptical outer, nice and quite during cruise, but a nice bellow when needed, sexy idle too! Louvre tip just cos I can. Seat is a low seat from an SV650. New jets and needles to suit the increased air flow (added uni-pods at the same time), went from 138/142 to 162/162.

Stock mudguard went out with the old rear end, so a hugger got made, and was a good way to get into fiberglassing.

Next up was the cowl. CNC'd up some vacuum former molds, our molder is small so 7 bits required, joined up with fiberglass and added fiberglass reinforcing behind it. Heaps of sanding and some matte black later, reckon it turned out good as :D

Also added a pretty sweet brake light, which give the Cylon look, hence the name.

320mm 6 bolt, and 20-25mm offset, approximates only cos our shed lighting is pretty shit. I think that disc was only used on the bros model, bloody hard to find (mine is nearly flogged out), the Hawk GT (US version) has a floating caliper setup so use different ones.

Well there is a bit of a gap under the door, so my guess is crafty squirrels under the direction of ninja drop bears.

Sneak peek at the headlight and screen bits I'm currently working on.
The headlight is a bi-xenon HID kit (single lamp but high and low beam), and the screen is an LCD unit from a PSP. It'll run two ARM Cortex microcontrollers (smartphone brains) with one sorting the graphics (speedo etc overlaid on image from a rear view camera), and one tending to the IO, I've also got GSM, GPS, SD card, and accelerometer modules to go in there. So will have the functionality of GPS navigating, alarm and GPS tracking via the cellphone network, and data-logging of whatever.

Assembled it all up yesterday to prove the concept, which it did (albeit with a bit of work wit a file and dremel). Now I have to figure out where the little motors are going, and re-machine some parts. Will try and take some weight out of it too, as it's 2kg atm (reckon 1.5 should be doable), with only 0.7kg in the headlight itself.

To explain the mechanical, there is 3 separate systems, the screen, the front and side covers, and the top cover. The screen just flips up and down, and will be flush with the plasticwork when down. The front and side covers rotate the front grill part down, while sliding the sides back and around, connected together with the rose-joint link arms. The top cover just lifts and pulls back.

A mate bought a box of lcd panels and display circuits, said i could have one if i figured out how to wire em up. Machined up a surround for it, and tis a fucking good deal. Doubles as an intruder demotivator, one hit upside the head with it would end most people :innocent:

Heh yeah that does sound good fun. I dropped one on my foot recently at work. 10" panel and surround made me cry like a little girl.

These day my only highlight at work is playing with the goodies from Redlion (http://www.redlion.net/index.html). I really need to change jobs.

I forgive the ignorant Harley owners, these modern bikes have such nice things as suspension travel, which changes the length the chain should be ;). The roller is put so the uncompressed length is smaller, but doesn't affect the compressed length. It gets a workout under engine braking though, so I may need to make up a version 3 roller next time.

Ah, so the swing-arm as such doesn't travers the same arc as tha chain does due to the front sprocket being further forward than the swing-arm pivot point?

Bingo. length from sprocket to sprocket is different from swing-arm pivot to hub. Likewise pivots points are at different locator's.

Been sketching up some designs like that, added benefit is you spin the crank in the opposite direction of the wheels, so less total rotational inertia makes it more flickable :yes:
My electric has the motor mounted to the swingarm, way tighter and more efficient chain, and no need to worry about rollers or sliders etc.

Means you got everything you need, and no horrid bar or tank mounts! also forgot to mention the RFID reader instead of a key, sew the RFID button into a glove, and good to go!

Yeh there is only a few bits to go after the headlight/screen, seat will get a gel pad and reshape, footpegs will get moved into a better place. Various parts be powder coated and painted, then it'll be on to the next build :D May be a suspension upgrade in there somewhere if funds permit too.

Almost time to sort out some headlight fluid :laugh: What's a good lubricant for steel/aluminium slides in open air environment? I'm thinking teflon chain lube, mainly cos it doesn't pick up dust like a grease or oil would. Got the little DC gear motors to drive it all, them little fuckers got some torque, going to have to under-volt them so they don't wreck shit.

We used to use graphite grease for window regulators and door hinges on vintage toys, worked well. Not sure about weather resistance though.
What about vaseline?

Anything will washout over time. So it might just be a case of putting some sort of "rain shield" around the affected areas so the grease doesn't wash out.
Or use rubber/plastic bushings, collets etc

Yeh, thats why I was leaning towards a chain lube, designed to be bit a bit more clingy than grease etc. The screen bits are all bearings, which will get used every time, andthe headlight stuff won't get used as much. Pretty low force so doubt they will wear out anytime soon if I ran them dry anyway, but a bit of chain lube can't hurt.

White Lightning is good with moving stuff (chains, sliders etc) but it fucks bearings.
Handy as it goes hard an breaks off when caked with crud.

PTFE would probably work, but I can't be assed redoing them now. Will start some circuit planning this evening and perhaps do some molds for the plastic this weekend. If the plastic stuff goes poorly I might have to remake a parts of it anyway; hopefully I can just get away with a flap wheel on the grinder :innocent:

Molds machined, need sanding and drilling then I should be able to pull some plastic off them.

Also realised my plastic sprocket cover won't take powdercoat, so made a better aluminium one, and is about 70% the weight too :D

Also hot and mint is the vacuum forming I just did :D Have to trim the edges still obviously, and a bit of sanding; but is the right shape, and seems rigid enough (that's what she said).

Fucking huckory setup, utilising a few m of vacuum proof sticky tape, some heat resistant motorcycle gloves, and a precision hole plugging plastic bag. All of which proved how damn simple it is to do DIY vacuum forming :Punk:

Got the stainless headers welded up today, have about 5degrees of a u-bend and 150mm of pipe left over from my $100 stainless purchase!

one bent in a bit and one out a bit when I welded them, so the bottom parts aren't parallel like they should be, but still work fine :yes:

will get round to buffing up the welds at some point, but going to leave them visible rather than grinding flat and sanding smooth.

Bought the bends, from steel and tube stainless @ 35 bucks a U-bend. They are motherfuckers to cut with a hacksaw though, harder going than steel for a start, but the stresses left in them from the bending mean which ever way you cut from, it tries to grab the blade when you get halfway through. Was pretty exhausting work really (geddit :lol:).

We woodworkers use teflon spray on machine surfaces, protects from damp, makes em all slidey. Might work well on your components. Get it from woodwork machine shop, toolshed, bummings?

Looking good mate! Next time you do tyres, bang 'em on with a rubber hammer so you never damage the paint on your rims.

You mean hammer as well as tyre levers? Cos I don't think there was a shit show of getting them tyre on with just a hammer....

Just put the rear one on, no nicks that time, I might have just used too thin a bit of plastic last time, or had shit technique, live and learn.

Should have it most of the way back together today, still have to weld some tags on the headers for the springs though, and check it hasn't developed any liquid leaks cos I fucked around with the whole lot!

Rivet some innertube to the lever, or cut up an icecream container, the latter worked for me and my sexy big screw drivers.

Nope, just a big fuck off rubber hammer. Long as you know where to strike the tyre, it's actually a piece of piss. I've fitted more tyres at race tracks like that than I can remember.

Will keep that in mind, probly another 2 years until my next set of tyres though....

Got it together now, and no leaks! Stoked. Exhaust tags and take 10mm or so off them (muffler doesn't quite slot up yet) and should be good to go :D

Will have to make up a tyre balancer at some point too, took about 25g of weights off each rim, which probly needs to go back on.

yeh that would sort the front (though the bearing seals create a bit of drag), but my rear is a bit more tricky, will need to machine up some sort of spindle on bearings (old wheel bearings should do the trick) to do that one properly.

Reckon the Mk3 could be the final/production version, I'll update the design so it'll be machined out of a bit of 20mm plate. Seems like the simplest option to go with though, and will be very strong, and also replaces the chain slider that isn't required when you go to a roller anyway.

Nice workmanship! On rigids that I have built and that have a rear-guard that hogs the tyre (and you don't want to move the wheel) I always fit a roller so the backwheel can stay where it is. I normally use a skateboard wheel and best bearings I can buy. That also gives me the opportunity to get a wheel that matches the bike colour. Only thing to watch out for is that it is all strong enough to handle engine braking if you do not fit a spring to it and hinge the tentioner. But the problem you then get is that the slack moves to the top side when engine braking.

Yeh theres a bit of force on it under heavy engine braking, can hear it whiring away a bit. It should hold up fine, and I can replace the rubber with some more hard-wearing plastic if it chews through in a hurry. It's mounted a lot more solid than the mk1 (could feel shaking through my boot) and the mk2, so all I have to check up on is if the plastic is getting chewed up.

So I must confess, the photos above use trick photography to make it look like I had two footpegs, and that it was all in working order.

This update; now I do have two footpegs, and it is in working order :D The peg position puts a bit more weight on my wrists so I'll have to work on gripping with the knees, especially around town.

I also did some tuning, and it runs better than before, hopefully it gets a bit more kms out of a tank too.

Exactly, I figure on a bike it would be easier to rip the hose off and just drain it rather than siphon anyway.

Honda owners of that era will be familiar with the feelings I'm sure. I sent it to pic of the week. Turns out I didn't even have a bros album so had to do that too. Will get a bunch more pics once the new light is done.

Today I cut many more wires, and connected up a few for the RFID reader. Got it working so pushing the starter button the first time does the RFID check, and turns on the bike, then pushing the starter again turns it over; then another button to turn it off.

Doug what was the issue you had with the RFID units? something about not driving high load relays? Mine is set up so the relay latches by feeding its output into its input so will only use the RFID output for a millisecond or so each time, so hopefully that will be all good.

edit: I guess I should outline what I'm actually doing. Replacing the headlight and instruments and key with HID, LCD and RFID units. Have to move the fuses down under the radiator as they don't fit at the front anymore, and locate some electronics under the tank where the air box used to be.

Yeah mine wouldn't drive a standard SPDT Bosch relay
Mine's set up to latch just the same, but I have the RFID switching a miniature relay, which then switches the big one.

So it wouldn't even turn it on at all? Or did it just burn out through use? The ones I have are about 80ohm, which is really weird as I measured the starter solenoid at around 700. Both are working though...

Maybe I just have a shit relay, or some poo wiring (very possible) :shifty:

semi-ninja edit: I'm going to start re-looming the bike so I'll try a different relay, or solid state (SS will have lower current draw?)

Yeh SS should have lower current draw, especially in the long term, it'll take a somewhat fixed amount of power to turn on, then very very very little too keep it going. It seems a bit weird those units don't have a FET (the transistor used in SS relays) on the output anyway.

TheRetroFitSource HID sportsbike kit, comes with reflector and lens but no cover/housing so you need to put it in the existing headlight, though its hard to fit as the HID unit is fairly long.

Speedo sensor bolts. Stuck em in the lathe and used an endmil to make a little flat hole in the end (0.5mm deep) just to locate the magnet. I couldn't go deeper as the diameter was too large, and smaller magnets didn't trip the sensor so I just superglued em on there. Plus magnetic strength should keep em nice and captive.

Learnt two things, I'm still not smart enough to avoid gluing my own fingers together with superglue, and I'm not mature enough to avoid glueing other things at hand together just for shits and giggles; and I'm ok with both of those things :p

Have tapped the pinch bolt on the eccentric so should be able to make up a tidy little mount for the sensor barrel to pick up the 6 magnets as they whir past.

So, apparently they need to be put in with the right polarity to get picked up. Murphy's law of averages meant 5 out of 6 were in the wrong way. Testing the removal force showed me that if I keep an eye open for errant pin punches and hammers while riding, the magnets should stay on a long time!

Pretty happy with the little mount for the barrel though, somewhat intricate to make, but simple in it's placement and use.

So since my fandangled headlight has fandangled electronics I won't be able to use it as a warning device for reg/rect failure or any other charging system malfunction.

I've decided to make up a simple LED circuit which will turn on when the voltage is under 13.6V, so it'll be good for lead acid and lithium stuff.

Now you're probably asking yourself, wow, how can I get ones of those, well its just your lucky day as I might order a few sets worth, and just sell em off for 10 bucks or something. If anyone is keen let me know and I'll order an extra set of bits for it.

Good idea, not sure if its worth have a green in there thoguh, only need it to tell me when something is going wrong. I think new shorais and others have zeners in em now, so only a little part of it will set on fire if your fuse doesn't blow.

Got a proper balance charger coming, so will be able to see how the balance of my shorai has held up to 2 years of use.

Not too sure, they didn't have two options when I bought them, so whatever the newer one is, I probably didn't get that!

I found some new batteries for my camera, so here's pics of today's progress!

The LED is the under-voltage light. Which comes on when the charging system isn't running, or when I turn the headlight on cos there is too much voltage drop across the main wire to the fuse box :facepalm:

I especially loved the mod front end and more upright position as the rc31 was just a little too far forward for my liking (though you pushed the pegs up to compensate but hey, your bike!). Can I ask what you do for a job? I feel you should quit your day job! (unless it involves stuff like this!)

Got swingarm back from the anodisers, didn't come up all that flash cos mr honda buried some paint or something in the casting. I knew the frame had ali silver paint on it but didn't think they did the swingarm. So there is (very very few) white bits where the anodising hasn't go to at all due to paint bubbling up during the process, and a few more darker spots where it has anodised, but has done so deeply due to pores opening up in the dirty casting during the process.

I'm sort of on the fence about it, it'll hide dirt/wear/road grime way better than a polished finish, and it will never look as good compared to an absolute showroom shine on just the polished version. The color itself, while a smidge darker than I was expecting, is still quite nice.

The stuff you have made in aluminium for starters is simply amazing, my next project needs a stepped triple clamp. Would you be keen to have a look?
I'm think that there could be a market for a few more also. Anyway just a thought.

I wish I had your skills they are impressive.
