It's as good now as it EVER will be. Whatever you do to it will be a trade-off to what it supposed to do.
Save your time and money on a bike thats worth the effort.

WR muffler on my XR, sounds good goes good, if youve got a CRF one try it out. If your looking for more power and torque it could be worth looking at an up size to a bigger chook chaser. ive got mine in work mode at the moment, kinda looks a little gay with the top box:pinch: but its practible and fun getting around town to work, it only takes an hour to switch back to ADV mode.
like most bikes airbox jets and exhaust will pump her up a little even a 280 kit.
I think the XR250 is one of those bikes that do the business in stock form if ya want more then its time for an up size.
I also think stock XR mufflers are shite.
sift through this thread there should be lot of info http://advrider.com/forums/showthread.php?t=430219&highlight=XR250

theres more than 3 on here and i know of a few qualified mechanics on here, but yeah if ya dont know what ya doing be weary cause it can turn to shite, if ya do start fildling make sure its reversable, dont forget that the XR's were top performing enduro's in there day so there made to perform so stock bikes are pretty dam good.
never heard much in the way of 250's getting modded except for the 280kit, most just upgrade to the 400 or the mighty 600:headbang:
upgrading the muffler wont hurt it much unless it leans it right out which would eventually root it, it might change the performance weather positively or negatively more likely the negative with out jets and airbox to match. at least with the mufler you can swap it back if ya dont like it.
jump on my 600 when we hook up for a ride,:scooter: simular discomforts just a shite load more torque.:headbang:
one thing i like about the XR250 is its a fantastic trail bike, i rode one a few times over thompsons track and the gearings way better suited for that than the 600(with my ride skills anyway)

Even the 250's respond well to a bit of "Gordon's Mod" tinkering.
I cleaned up the head on mine, matched up the intake ports with the manifold, skimmed the flywheel and it ran really, really well.
Although, to be fair, it was the superior 1979 model :D

You take the head off, turn it upside down and go to town with the dremel in the combustion chamber.
I would have liked to do a bit of MotoMan style velocity porting (I like torque) but there wasn't enough room to start with.
The head is coming off the TT350 soon to do the cam chain & guides and I'll look at the ports on it at the same time.

Would have done it in about 2005. No photos. There were some edges and ridges I wasn't happy with but in hindsight they were probably good for swirlyness.
I think my main contribution to performance was cleaning up the intake and exhaust and knowing when to stop

A hone is usually referred to the quick polish of the bore. Instead of machining it out to the next specific sized re-bore with a milling machine.
Work on the head used to be known as a "Port and Polish" ...

I'm muchly aware of these things, but I do believe he is right in terms of, err, terminology if one was to, say, polish an exhaust port.

The answer is torque.
The bigger engines seem to have less of an increase in consumption when giving it the beans compared to the smaller bikes.
My DR650 is about 18-20Km/L no matter what you're doing (Better in the hills).
My TT350 is 18-24Km/L.

A hone is usually referred to the quick polish of the bore.
Actually no.
It's a process that produces a roughened cross hatch pattern on the bore for rings to bed in against.
Quite the opposite to a "quick polish".

Haven't had much luck with EK chains. I always seem to get really tight links, well before they hit the stretch limits.
