This will be my third bike / post build. For many it will be hello, for some it will be… Sh!t this shit again worse then the TV show Seven at Seven - shit on TV one at 7.. funny that.!

OK fact is, had a few beers and a… yeaaaaa man. :_ smile thing failure.
So leaning back and thinking about how the extensive cleansing of my RG should go..

To my old friends.. yip..still loving the CRC…. Not just for bed springs.

So first off… build work shop bike stand, followed by engine stand. Oh and save heaps of money, while depriving the kids of clothes and food. Don’t forget the misses. Yep deprive her too of food and clothes to fund the cleansing of the mighty RG500.. you guessed it.. no undies for the misses..

My guess this blog will take quite some time…. There maybe a beer or two consumed so if that offends you best to be moving on… and thanks for your time.

Jobs..

Build motorbike work shop stand.
Build RG motor stand
Accumulate parts while still allowing the kids to eat and Sallies undies.

Expected time frame..

Depends on… beer, money and time.

Its good to be back... I am looking forward to this... the RG is going to be a fun project.!

Yep ... hoping to save a few blokes from becoming yes men.

Done the dishes yet... "yes", what about the lawns..."yes" and did you tell that friend ... you know the one that like beer that your not going on that ride or going to the pub... "yes" good...my folks are coming around and you need to watch the kids while we go to the pub... !

Right its Friday, what's that mean in my house?
It means Beer and Bikes.... and not big asses....and it does not mean talking to the in-laws (and yes they are here at the moment) the pain of having to listen to dribble.:yawn:

I can't understand how people can sit down and drink cups of tea for hours and speak absolutely nothing that is worth while. Different if there is a beer in your hand.

Anyway back to the RG..

Work on the engine stand has started... a little work with cardboard and a CAD drawing completed and the template is sorted. Looks cool. Next week it will be laser cut and welded.

You can't tell me that does not look cool. That looks real dam cool. Now I have to make one out of steel. Oh and add wheels obviously!

The aim of each day is to complete a small task towards the ultimate goal. And that goal seems a long way away at the moment. But taking little steps gets you there in the end... Hell that's how I got married... should have run the other way. Mind you a wife is useful.. they do everything around the house and earn money so I can spend it....

Why is a Laundromat a really bad place to pick up a woman?

Still tapping away... my next barrier to progress is that ... work shop bike stand. Don't know about you but its on the wish list... yep I wish I had one... like I wish my wife had plastic tits...... if your reading this on a Friday night... you my friend are a loser...!

Is this a I hate women tread you might ask... obviously not.. other wise I would be on a different web site. One talking about inserts, back hair and touching your toes. So I must apologies from my anti women sentiment. Fact is I love women, they can multi task....:calm:

Example mine can... cook, clean and wipe stuff- while raising kids, fill the fridge with shopping, iron shirts, make breakfast and my lunch while I struggle to drink all the beer in the fridge and fix those dam bikes in the garage that seem never to br fixed and cost too much. The most comonly ask question is... whats it going to cost... and how much time do you need.... fuck I am trying to build a bike i usually say. After all who cares what a compost costs and how long it might take to fill it

That there is a RG500 upgraded gear set. First gear is taller to closer the gap, all gears are stonger than standard. Hand made for the RG500.

Crank bearings... big and small.. just need con rodes and the cranks will be good to go.

Quality is unreal... these are modified bearings.. all sealed.

Gasket set, complete.. o-rings are viton which is better than standard.

What exactly is your plan? just a engine freshen?
How much are you expecting it to cost?
I was just chatting to a mate earlier who has been offered a 500 at a reasonable price but its been seized on 2 cylinders and has been sitting for far longer than it should and he didnt think he was able to afford a rebuild.

How much will it cost.....that is an interesting question.

I perfer not to think about it. To be honest its more like how much do you want to spend. There is a heap of perfeormance parts avalible for these things to create one truly scary monster.

But to rebuild an engine... new pistons, rebuild cranks and bearings and seal could easily consume $3000 +. But what is an RG500 worth? If you can get it cheap enough then yes its worth every cent. When you have riden one of these puppies you will understand. Having young kids to sell certainly helps with the cost... even if it is only for an hour! :no:

There have been many iconic motorcycles-- like the GSX-R, the Honda Cub, the Ducati 916, and the Yamaha R1. But there is a rarefied place in the stratosphere of motorcycles where examples of really ridiculous engineering live. Engineering like that found inside the engine of the Suzuki RG500

While the front of the RG500 has an old-fashioned square headlight and somewhat uninspiring fairing, the business end has more theatre than any other motorcycle. Years before the undertail pipes were made popular by Ducati's 916, the RG had undertail pipes, and pipes on either side of the swingarm. That means delicious shots of two-stroke were pouring out of four delicate little cans at the back of this 95bhp gatling gun.

Right out of the crate, the bike made nearly 200bhp per litre, a higher specific output than perhaps any other production motorcycle or car engine ever. At 406 pounds wet, the RG motor had 50lbs less to move than it's '86 gsx-r 750 stablemate--the thing was a rocket. It had an race-derived aluminium frame but the real masterstroke was it's two-stroke, double-crankshaft square-4 engine with rotary valve induction. It's true! It also had a heck of a powerband, jumping from 37.5 bhp at 6.5k to 70bhp at 9k!

What does it feel like to ride an RG500? Well, it has that mega speed hit starting at 6500RPM, and the bike is tiny. Just watch the below video--imagine how INSANE this thing must have felt in 1986...

Strip and rebuild complete bike, new wheels. I hate the wheels on the RG now... 16in and 18in. So going to 17s all round. New brakes, fork rebuild, performance parts and upgrades galore.

Every bearing and seal will be new... I am thinking Dec ... 14 thats a heap of cash... dont tell the wife. No worries at my house... the wife cant read!

Just in case you are wondering... has a women riden my RG.. YES, my sister who has owned GPZ1100, GS1000, beemers, etc... thought it lacked grunt. When questioned... did you rev it past 6k? No was the answer. Sums it up... why do men always turn the vibrator speed higher than appriciated? sorry cant answer that one... cause I am such a man that no such divice could keep up..!:bleh:

If your thinking... just a heap of steel in a trailer then your wife most likely changes the spark plugs on your bike... that there is a cutting list... all cut to size and ready to go. ...(by me... all that cutting..)

That there is RG porn.

Clutch upgrade kit to stop clutch drag, has new plates, both types, springs and spacers.
Fork upgrade - Emulators and heaps of other shit that goes in the forks.
Air filter kit - bye bye air box and hello induction noise to die for... air filter kit comes with carb rebuild kit, jets, and filters setup. Dam nice I might add.

I have checked my account... and no f#cker has donated a thing.

On the cash front that little box cost over a G NZ. So that means I have to beg, rob , steal or wait until funds are available. And having taken an advance on next months cash I am not a happy man. I have found the rims I need and the robbers at Bike Busters want $700 for a set of rims. Cant seem to find them any ware else so I will wait 6 weeks and get them. If you have a brain you will be asking... why 6 weeks? Nothing in life is an accident. 6 weeks... well that $100 a week x 6 weeks. She will never notice!:bleh:

My last project... going very well, I am riding it tomorrow.
Its done a few rides now. only thing I did not rebuild was the forks and sure as a bear shit in the woods a fork seal shat itself. Forfs now rebuilt.

after the RG will be this... my kat its in half development but needs the love.

Every garage needs a radio... so I have one in my shed.
Oh and the black things on the left are speakers..... that there is a 260 RMS amp... I like it but it seems F#cxk all others do. Neighbour tried to strangle me one night... hell he lives miles away. Morel of the story... wife needs to know when to leave me playing the stereo as loud as I want, and when it goes quite come and make sure the neighbour is not try to kill me. She can do that while getting breakfast ready. And ironing the sheets before I come to bed... I hate the wrinkles.:nono:

Dam I wish I was a women... life seems so easy... do what your told, never think of yourself and keep beer in the fridge. So simple compared to me....

yep its the RG500 email link. No idea how many people but heaps and they are all over the world. any question... heaps of answers.

The rims on the RG are quite special it seems. A company made them for the RG so you could put on the best tyres of the time. Hard to believe that now.

this is/was my Gamma (upper two pics are the same bike and same rims!).
The red-white bodywork was just fitted for pictures and went to Norway arond 2002/2003 to TorEinar, if I remember correctly.
Later on, I got the PVMs powder coated in (nearly) original blue to fit the original 1987 bodywork

The PVMs 3-spoke classic alu are of the following sizes (and long time not available any more, but special batch made for the Gamma at PVM):
front: 3.0x16 (fitted with Metzeler ME33 120/80-16 CompK MBS)
rear: 3.5x18 (fitted with Metzeler ME1 150/70-18 CompK MBS)

The CompK worked top for me, but were taken out of the Metzeler lists already around 1997. But one german dealer ordered a small batch of ~200 tire sets around 2004 or so, but already all were sold! I got the last one after months of searching from Czech Republic or so ...
Later on, I heard the Bridgestone BT45 with 120 or 110 and 130 or 140 worked better than the CompKs. I never tried!
And I have no comparison with standard sizes!

But with this setup, I always run into the ass of a GSXR600 K2 while "running" slow corners in the Eifel Mountains.
My friend Martin started to run away only after the day, he installed the non standard tires and changed to Pirelli Super Corsa .....

What I liked most on this 16-18" combo was, that if you run on the street and coming out of fast corners and the corner was getting more tight, --- so getting of the throttle or using the breaks wasn't an option, --- , you just had to open the throttle a bit moire and the Gamma turned real nice into the new (closer) line and got out of the corner still hanging on the right side of the street. :)
I always trusted in those tires and also coming out of very close corners in 1st or 2nd gear with leaning to much, giving a bit to much throttle, the tire slipped a bit and giving a bit less throttle all went best, no worries ever to get high sided!

(By the way, the guy on the second pic is not me, but my parents neighbour, who is a Harley freak (flat head 1946 or so ....) and has nowadays also an old Guzzi thingy (GüllePumpe). Didn't talk to him lately.
He took the snow from ours onto his truck, to build a snow bar for Sylvester at the roads impasse. :)

While I am thinking about wheel sizes... common sense say 17inch all round.
BUT fuck me these rims are like cool.... made for the RG...

Need to find a hydraulic jack and the finish the lift part. I must say I am reasonably pleased. 3ton minimum. Dam thing weighs a ton... literally.

Ah not.. My guess is 200kg for the stand.. and 200kg for a big bike... asked 7yr old what that equals... 600kg.

So I have some casters rated at 150kg each x 4 = 600kg

Not so bad on twin like the RG cranks, but can you pull the middle pin out of a TZ750, or the middle big end from a GT750 without starting at the outside and working toward it.

You have to start from the outside I'm afraid, the cranks are very similar to any conventional parallel twin two stroke. The inner webs are one machined item so the crank pin can not be replaced. The jig I am making is used for indexing the pins with the mark on the drive gear. The pins must be at 90 degrees to the mark on the drive gear and of course 180 degrees apart. There are no splines or anything to help with this, hence the need for a jig. When installing the cranks you must align marks on the front and rear cranks.

Impulse rims will fit the RG. Youo need a spacer for the rear sprocket, and RZ350 disks on the front, turned down 5mm or so as I recall. Get the ones without slots.
17" front, but not much wider than standard, 140 rear.

As for cranks the Japanese actually thought everyone would buy a new one instead of rebuilding them huh.

I have a few stashed away.....but rebuilding them is not hard and all the parts are still easily available

I am hoping that the GSX600f rims will not have this issue! My current rim is a 150 so a 160 should be fine.

Obviously I have a heap of cheap plywood under my house from packing creates (work) , even build a new shed for the ride on using them.

Stand is from a from a KX60 just needs a bracket to bolt too, so I'm making one form cardboard and then weld it to the frame.
Only doing it cause the wife is moaning about getting the boys stand... especially straight after getting mine!
And when the boy yelled "women get my stand" that was the end of stand collection!

so yep... need one for the KX250 but they are all so ugly... I recon the old girls got a few more pick ups left in her!

Oh... got cush rubbers from USA... and ordered rear caliper from GSX600F 1998 which comes with mounting bracket.
That's spending no money... $220 NZ.. dam nothing cheap.

The work shop stand is now assembled and thanks to free packing creates it has a top.

I have gradually increased the weigh on the table to check my welding is not shit....up and down and up and down.
So first up was the misses... should have been... but its not finished so its not time yet... and only gone up and down twice!

- Build work shop bench

All I can say is.... Yea loving it.

I want to enjoy this rebuild... so in order to do that one must have the fruit....

After loading the RG on to the table... I just opened a beer and stood there thinking to myself .... man I am sooo cool
Next minute... wife turned up and ruined it all, did not even stop to stroke my ego... NO just walked pasted asking what am I cooking for dinner!

There are two things I seemed to fuck up on the work shop stand ... Looking back I could have got it 200mm lower. And the next was when the bike was on the stand the back lowered 10mm which means the safety support did not get to the highest level, not a major but it needs to be fixed. So I need to cut about 15mm off the bottom of the feet. No major.

Stand I will PM U...(want to do the job BUT really struggling to make an effort....) ( cost $85 laser cut steel and $35 powder coating , 1hr effort...) = and funny plastic feet, welding rods, beer...

So these thing cant be cheap...... about $200 plus freight.

Its been 4 weeks since my last confession.

In this time I have purchased a new exhaust for my Katana.. after getting a large ultrasonic cleaner for the carbs to rebuild them, re jetting etc. I like the kat and cant wait to do a 1230 kit in to it. Unfortunately that exhaust cost me ALL my bike money until next year. So anything spent from here to next year needs to be small domination, sound like food and cant be located within 1km of a whore shop, whops I mean workshop....,:cool:

There is a story about getting to this point.... (I like full stops... get used to them...) ( and F to full stop haters!) ... not much of a story really... Who has a sex life like that?

Started stripping the front end. I like it when I am surprised by a bike. Stripping the front end / top fairing is something I have not done before on this bike and I enjoyed it. Hell Stripping things is cool...:bleh:

For example the regulator is mounted next to the horn... WTF. Found this, broken top fairing bracket and I either need to get another one or fix this one.
Fact is if you take the second option, buy a new one then you might as well have a go at fixing it cause the end result is the same as buying a new one.

Axially dude the engineers at Suzuki took the RG very seriously,and it was decided that anywhere behind the radiator/exhaust/engine on the Gamma was a little hot and crowded like a nightclub toilet.

So they put the regrec out in the nice cool air out front instead of all back of the bus and shit

Ever heard of a gamma four cooking its regrec?

Looking at the wheels on your bike. They look the same as the wheels on a CBR600 Hurricane....Except an inch the wrong size at both ends.

Did you buy some 17" wheels yet, could be another option and few people would notice.

Only problem with the front, is the stupid placement of brake disk mounts. The diameter of the bolt holes from the center is huge, there wouldn't be an easy way of putting on decent disks and calipers to match I imagine.

YES I have already found replacement plastic light surround as mine WHICH was rooted. I have new rubber bead to glue on and after bead blasting and powder coating it will be like new.

Not a part I am enjoying.

Easy to just follow stuff which is just what I wanted to do. The least thinking the better.
Trying to measure spacers for the new rim ... not easy.

Centre the rim and the work out where the sprocket needs to be and the rear caliper. They all have to line up.

This is the worst part. I get to here and you have brought the wrong front end and cant sell it...a right little stuff up.
And not my first... there are many.

Does the standard RG sprocket carrier not fit the new wheel?

You can have the face of the new one machined a bit to give you a little tolerance, anything more than a mm or two though and the seal won't go in proper....which means seating the bearing further in and moocho fucking around. Where the sprocket bolts on to it can be taken back quite a bit.

Centering the wheel is most important, then pack the sprocket out from the carrier if it needs to come further out.

Have to do that shit all the time when messing around with buckets. Every time you repower the horrible little pieces of shit, the process starts again.

To add. From what I have found out sooo far.

I need to machine 11mm of the sprocket carrier face.
Before I start machining I need the following.

Front and rear sprockets 520 conversion and am thinking 16 front and 42 rear. To add I have the Ellis gearbox upgrade with a taller first gear so need to make sure this combo will work.
I need a rear brake caliper, disk and carrier. All 1998 on I assume to get the rear rim in the right place.

Once I have the rear carrier, 520 chain setup and machine 11mm of the sprocket carrier I can start trying to work out the spacers I will need. Anyone happen to have these handy?

All advise greatly accepted.

520 chain is the same pitch as 525. So if you started with that then there will be plenty of advice on what gearing other people run when they go 17inch rear hoop.

Gearbox mod, if only different in first gear shouldn't alter final drive gearing. RGV 250sp had a taller first gear, but similar final drive if I recall correctly.

11mm is a lot. Are you still gonna get a 160 hoop on there without it rubbing?

I'm probably just missing something simple. But I'd have thought you would space the wheel in the center first, then figure out how much to chop of the sprocket carrier.

That's how I had to do it on the bucket at least.

Yep sounds perfect. One small issue the old rims are not original. They are one off 500 sets of wider rims built early for the Rg500. front 3 / 16 and rear 4.0 / 18.
But you can't get front tyres now. Gone in the inorganic today!

50mm from outside of the swingarm to rear sprocket face is my starting point.

Edit... the old front is soo wide its like thinking about fucking a fatty... you look at it and then say ... bugger what's your name. No tyre but the 91 Blade tyre fits and that not good.

Seems so simple but there are many things one has to think about when buying a new chain and sprockets... no not you Loser on the GN250. Those sprocket will rust away before you wear them out. The chain on a GN250 is like a set of 50yr old flaps.. You can thrash them and they will never wear out.

Some info on what sprockets to use..


I run 16-44 520 on my RGV500 Talon hardened steel on the front and Renthal alloy on the rear, that is quite low, with the tyres fitted its geared for just under 130mph @ 10500 you could easily loop it in 2nd if you were a knob, good fun at Cadwell though :spoton:



I think Sean has some 500 sprockets in stock, that's where I got mine, give him a ring.



As Jim said it is best to use the biggest front you can to spread the load over more teeth, it also gives the chain an easier life as you are turning it through a larger circumference, and then go bigger on the rear to get the gearing, of course this isn't good if your tying to save 50 grammes here and there.

If you view gearing changes as a percentage, 1st gear will only be shorter by the overall percentage change.

Also it is best to have odd and even numbered sprockets paired together e.g.15/40 or 16/43, to even out wear 'specially on a bike like the RG5 that is firing 2 cylinders together at evenly spaced intervals.

Because the torque peaks/pulses are spread out among the number of teeth, rather than arriving on a certain area of teeth in an even cycle. Sprocket teeth are loaded together each time in a cycle equal to the common denominator, even numbers come round much more regularly the those of uneven pairings.

Thus 16/40 divisable by 4 or 8 which is not so good with 2 or 4 evenly spaced cylinders. 15/40 not quite so bad but divisable by 5. Ideally you want to avoid low value denominators, 'specially with aluminium rear sprockets and/or small fronts to spread the loading over the maximum number of teeth.

It's not so much the torque peaks - though they do have a large bearing on the wear, 2 cylinders worse than 4 etc - and how they fall on the tooth pairings, it's the regularity of the teeth pairing up that matters.
Gears suffer the same effects too.

Have a odd toothed sprocket in the set and it spreads the wear out by a factor of the number of teeth of the smaller smaller sprocket.

Examples;

15/40 gives a denominator of 2.5 (40 divided by 15 = 2.5) Smallest number divisable by 2.5 is 5. So every 5 X 40 (= 200) teeth brings the same teeth pairs together.

15/39 gives 2.6. Smallest number divisable by 2.6 is 13. 13 X 39 = 507. That's just over 2.5 times as many teeth as above.


As engines only go bang every so many degrees this also spreads out the loads, a parallel twin would wear the chain/sprockets faster than a 4 cylinder inline motor (RG5 counts as parallel twin as fires 2 cylinders together, 180° spacing).

A Vee twin complicates matters a bit, but you want to avoid teeth pairings that are close to being divisable by 360°/offset angle - something HD never seemed to worry about it seems, they will wear their sprockets lobe shaped pretty damn quickly given some of the available options.

I should mention that for race bikes all the above is irrelavent, it's drive out of corners and speed that counts, not how long your chain and sprockets last.

But remember this due is running 100-125 HP rear wheel with this sprocket setup. Me I am looking for 100+ rear wheel and this bike weights 340lbs dry or 150kg. 12kg heaver than a RGV250, about equal to the average beer gut on a RGV.

Fucken hell. The dude wanking about even and odd numbered sprockets is a cock. What I think he was getting at, is power pulses always going through the same spots on the tyre, and making it wear funny. I would be really impressed if the cranks and tyre were ever running that syncronised. Even if they ever were, it'd be out of whack again as soon as you changed gear.

Anyhoo. Here's how I would do it. Work out the difference in rolling radius between the tyre you used to have, and the tyre you're going to run.

Were you happy with the gearing before? If so, then it's simply a matter of getting what ever percentage slower the rear wheel is now traveling, and make your front sprocket travel that same percentage faster than it does now.

If you weren't happy with the old gearing, do the same thing anyway, but change in the direction you want the gearing to go when you order.

Without the use of a custom build gearbox it will always be a compromise , to stop or slow the wheelies lengthen the swing arm and add in a height adjuster while your at it dito the shock linkages etc, Start with a big block of aircraft grade alloy add a CNC miller and work away.
You could always get a Harris frame built for the RG and an XR works gear box to fit it. Add Dymag wheels, Ohlins suspension etc.

This bike has the same motor... in USA its a GS1150 in NZ it was sold as a 1984 -1986 GSX1135EFE
Last of the great engines with a roller crank.

It has taken the Hayabus and Suzuki 30yrs to beat this motor, its that good.

vj21 290mm discs, i have a used set or a boxed set that have less than 50miles which i will do a seperated post for

gsxr600 k3 master cylinder

striped cleaned and painted vj22 calipers £100 (Modded bolt spacing by performance fab) although i wraped them in a rag and put in a box along with the master cylinder which wasn't done up properly and leaked so paint has pickeled up in places.

wheels from a 1998 Gsx 600f, blasted and painted in 2k new bearings

Bridgstone BT003 tyres (the real sticky ones that they dont do in these sizes anymore £200 a set.


rear wheel spacers, use ome caliper carrier and rear disc, front bolts straight in.


Oh and many weeks of head scratching, driving around picking stuff up, waiting for bits to turn up etc"

It has been a while since there has been some progress.

Have no funds is like beaning a pisshead and having no beer. Its not good.

Any way the rear end bits are on their way and I have purchased the spacer (new) hard to know if its right, the spacer between rim and rear caliper mount / hanger in perspective to the disc and caliper alignment. Buy the original spacer for like $17USD and I know its mint. Just work out the two outside spacers, and it is done.


Next up is the rear brake caliper. GSX600F / 750F 1998 which needs to be fixed to the swingarm. The RG one floats on the axle and had a bar mounted to the main frame. This one has to be fixed to the swingarm. I don't like that. I want the same but I want to use the later model caliper. Hole centres are the same its just the height of the middle of the axle that's different. Both 17mm.

Obviously the RG has a smaller disc, can I use this with the gsx rear caliper but use the RG axle mounting bracket...
That would mean the GSX caliper is near a straight swap with the RG one... and I think it is. I will investigate.

This is the set up for a floating rear disc caliper. Looks like it should be lubed, it has a seal on it that would need changing.
Don't want to make this shit, If I can use all this with the later model caliper all good.

The rear caliper mount.... my drug induced great idea seems was as about as useful a women's brain when it comes to fixing anything with more than one screw. Unfortunately I don't seem to meet the bitches that can handle a few screws.

What seemed like the perfect idea turned in to a dog. Next thing you know your married..... and we all know what happens form here!

So back to my caliper exchange idea.. why is the GSX600 one longer than the RG one I want to use? Real simple reason... cause it has to be.
OK enough said about that idea. Ok I might have thought it was to be Revolutionary in the RG world but it seems I am the trillionth person to do this mod and no one thought about that... yea right!

In a nut shell the RG one is too short and the caliper hits the hub.

So thanks to this new development I know need to use the 600f caliper and mount, and as we know it does not float.
It is solid mounted. So the torque arm is attached to the swig arm and not the frame. Which means I need to manufacture a caliper torque arm mount to be welded to the swing arm.

at the bottom is the old mount hole for the arm, now it needs to be attached to the swingarm.

In reality the torque arm needs shortening. To keep the caliper in the bottom position.

After that build up you would be thinking some thing cool. But this is the front fork, weee little thing.
At least it has up graded insides, bit like a good set of tits. When they are from the early 1980's they sag like hell without some inserts.

Mods to mount the caliper's. Main reason I purchased these puppies. A wise man would measure this up. After all this is info I could not find.......

Just make a longer torque arm for the rear caliper and mount it to the standard position. Fuck welding shit to a swingarm, I like to know that sort of thing is still nice and strong.

Fuck how easy it is to change a wheel. On a road bike that I was using the rear brake on, I wouldn't advise to do away with the torque arm. Brake action causes the swingarm to try and rotate in the direction of the wheel. Effectively trying to compress the suspension. It promotes the rear of the bike stepping out on the way into corners.

Cool if you wanna impress people with your 'backing it in' skills, not so much if you like your bike lots and want to keep it shiny like.

Been a busy weekend. Had to work ALL day Saturday for free.
Now that made me want 1 or 15 beers at the end of the day.

Not much else to report... Oh nearly forgot to mention just purchased a RZV500R .... wifes not talking to me but it make it easier to hear the radio. Sex is better too... don't have to listens to her moaning and shit. So the NO talky thing is working.

Just need spacers and I am good to go.

For the no mechanical skills, dumb ass, I needed to install bearings in to the rims. How would you do this?

1) Freeze the bearings for like 2hrs
2) Use heat gun to heat the hub that you are about to install the bearing
3)Have a socket ready the same size of the outside of the bearing, you want to install it evenly.
4) Place socket on top of bearing, hit with hammer.
5) Drink beer

There you go a quick lesson on installing bearing on anything. Hot to expand and cold to shrink.... sounds like my nob.

Dont think its an 17'... (dude is talking about my old front tyre... called the sausage)


Well there are two front wheels that fits straight in. (same speedodrive and bearings) Has curved spokes.
The cheapest is an gsxf600 wheel of an 89(?) to an 97-er. You wil have an 3.0 inch wheel for 110/70-17 tires. Discs wont fit so an smal bracket has to be made for taking the 290 mm discs of the gsxf600 stock wheel. I believe people here take early gsxr nissin calipers.

Rear will be the gsxf600 wheel of the 89-97-er. It will be an 3.5 inch wheel which can take 150 or perhapswide tires. But the will be a pretty balloontire in my opinion.
160/60 is for an 4.5 inch rim. 170/60 for an 5 inch and 180/55 for an 5.5 rim.
The disc of the rg5 will fit witghout problems. So the oem brake can be used. The chain will need a correct allignment. Its not a straight fit!!! Believe spacer is needed.
Its not expensive. Wheels can be picked for 10-20 pounds each. Bracket a few tenners and calipers for a few tenners also. Painting will be the most expensive part i think.

The other possibility is of the newer gsxf600. (model 98-2001). I did this also. (has straight spokes).
Front fits straight in (same bearings and speedodrive) and the discs of the early model (89-97 or 98-01 can be used. Theyre the same.
You will have an 3.5 inch wheel so all modern tires can be used! (that whay i choose this option). The weights are the same as the early gsxf wheel. I measured
everything. Again brackets have to be made for the bigger brakediscs of 290 mm. Wheel costs a bit more for a secondhand. about 30-60 pounds.

The rear is a bit more difficult. The alligment of the chain isnt ok so i took the cushdrive of the early model or newer model gsxf (dunno anymore) and machined 11 mm's of it. There is plent of meat to do this! Normally the chain is almost a meter away from this rim/tire.
The brake of the rg500 doesnt fit so the disc, brakcet, caliper of the newer model gsxf has to be used. Perhaps the floating calipers of the early gsxR can be used? dunno this...
Also the torque arm has to be mounted to the swinger instead of the frame. That because the rg5 is a floating type. The newer not.
Its cost more effort, time and mony but hey....you can take an 160/60 tire because its an 4.5 inch rim. And 5 inch will fit also. Without problems of the chain rubbing the tire.

This does not fit the GSX rim its too big.

The speedo drive I have is a Suzuki one but I don't know what its off and it does not fit.
Brought a RG one off evil bay for like 11pounds.. and the asshole wants 35 pounds to send it to NZ.
Work that out in NZ dollars.

The major is it is in the Netherlands.. the rim and forks and brakes cam from the UK... but not paying that for a speedo drive.

So enter Drew.... you are the man. I hope you can help, that would be great.

Machined the GSX600F 98 sprocket carrier today.

Skimmed 11mm of the face.



Made a nice little tool to hold the sprocket carrier and not have it slip in the 3 jaw chuck.

The ali is soft and you are going to mark it if you use the out side of the sprocket carrier to hold it in the lathe.

Need to decide between 530 standard and 520 proposed drive chain.
fact is don't need it for grunt.

Looking cool and being practical is what counts. Even price is negotiable.
So what the fuck is the best option?

Have quote and options engineered from UK... nice but expensive, send these details to NZ supplier and to hard.
So asked for standard 530 quote.

So soon I will have 520 custom build quote verses 530 stand build, one from Uk and other NZ.

Which will be the best and the cheapest?

All it's doing is sucking up power, even on the old bikes. My 200 horse superbike didn't eat a 520 in two seasons of getting thrashed, your not likely to notice increased wear on a road bike with less than half that poke.

Purchased the new sprockets and chain, from just down the road right?
Ask your comer diary for a set of sprockets for an RG500, but with the following spec.

Front - 16 tooth RG500 - 520.....
Rear - 42 from memory... look back to confirm cause that was 247 beers ago, . But a GSX600F 1998 - 520

Advice I have read say not to go under 16 front. To hard on the sprocket and shaft.... Open here for a great comment... "Sprocket and Shaft".. "To Hard!"
But that sort of talk is not accepted in this here forum!

Good luck finding a set..., I found one place -the RGV site in the UK told me where to go, they have a RG500 forum and its good.

I've always been told, that 14 tooth front sprocket is the smallest size due to it wanting to bind.

The bigger it is of course, the more efficient it becomes...to a point. At some point the weight becomes a limiting factor, and whatever gains you get from the reduced friction are overcome by rotational mass, and the energy required to over come it.

I don't actually know if you can fit a front sprocket big enough for that to become a concern on a motorbike though. Cases start getting in the way over 16 teeth on nearly everything I've worked on...which doesn't include RG500 mind.

Speedo drive on it's way today man. I'll overnight that shit so you can try and fit it tomorrow night with too many beers in ya.:laugh:

It is not just the back end that's is causing issues, well the front end is too.

Speedo drive is pissing me off, the RG one is no good, outside diameter is too big and the speedo drive forks are too wide. It does not fit.
Got a GSX600 jobby and spacing and everything is perfect, tighten up the axle and its good.
except at the cable input end in to the speedo drive is not the same as the RG... really...really!

yep the Rg and GSX speedo cable drive, end link up are different to the driver.

So I need a custom built cable, RG one end and GSX600 at the other end.

Options appreciated.

It is not just the back end that's is causing issues, well the front end is too.

Speedo drive is pissing me off, the RG one is no good, outside diameter is too big and the speedo drive forks are too wide. It does not fit.
Got a GSX600 jobby and spacing and everything is perfect, tighten up the axle and its good.
except at the cable input end in to the speedo drive is not the same as the RG... really...really!

yep the Rg and GSX speedo cable drive, end link up are different to the driver.

So I need a custom built cable, RG one end and GSX600 at the other end.

Options appreciated.

OK after what seems like a life time ago, my new chain and sprockets are here.
Time to fit them and try and line up the sprockets. Sounds easy as....

Don't think so.. might be beer eyes but that does not look good to me.

While women may have one flap hanging longer than the other they don't seem to walk funny or wear out their undies quickly, but run a chain like this and its going to fuck out fast. Don't like that idea after what this set up cost. If the flap problems starts to be a problem they just move to crouch-less... Cant see a RG with a shaft drive.

getting closer but I think 1mm - 2mm needs to be removed from the left hand spacer.

Oh and to add I hate dealing with electroplating companies there threat you like shit, as soon as you say bike or car parts.
I have a bead blaster and am going to add a home electroplating system to my shed... yea.
no more having to mix 1000 bolts to get the job done, plate as you need it done.

What about getting the wheel perfectly straight?A new chain on there, and eye ball down it. Then spin the wheel and repeat is how I've done it when putting different motors into stuff.

Wheel needs to be straight according to the adjustment marks at least, before you do that though.

You can see surprisingly small measurements by eye, far smaller than the required tolerance for sprocket alignment.

Ya have to remember how much the bike flexes when being ridding, particularly something as old school light weight as an RG500. The chain doesn't get fucked quicker on one that gets raped, compared to one that is ridden by a bitch. So long as it's maintained like.

Right Drew it was done by eye, I agree how good the eye ball is, being using it for many years now. Interest to see how close I was.

Its has to be right.
As Drew said centre the wheel best you can, I did if by measuring the axle bolt to the end of swingarm , end of the bolts (no good). In the end I got a number equal on both sides that mean FA.
Next measure the wheel rim to centre of swingarm... example attached but I got it equal and moved on from there.

40.8 to 44.07
3.27 mm / 2 = 1.6mm from centre.


3.27/2= 1.6+ 40.8 = 42.40mm

left hand spacer = 13.50mm - 1.6 = 11.9
12mm lets be real.

need to remove and make left hand spacer 12mm

Yes I got heaps of spacers / washers and drilled them out on the lathe, hit them with a grinder to remove the bur's, then pressed them flat with the press to get as close as I can.

next I decided to search the net, rulers others used. Cant fit a ruler so I thought laser, only one I had was for measuring the temp in my piazza oven. Tape the trigger and bingo laser.

But I think I will move both sprockets to the right, add new chain guide and I think w will be looking good.

Still not 100% happy.

Wheel is square and centralised, chain looks good but the sprocket looks to close to the swingarm.
Looking at the chain loading on to the sprocket, the chain is hugging to one side of the sprocket, meaning its not central. Looks like the rear sprocket needs to go one direction and the chain is hitting the side of the sprocket making it look like it needs to go right back to where it came from. Bugger.

Means machining the sprocket carrier more. Every one said 11mm.... I smell a dirty rat..
Before I do root or fuck any thing lets have a close look. When you can smell a rat its best to take a step back.

Is the sprocket carrier located in the rear wheel as should? No idea but it does not look right.
The sprocket bolts are spaced out to take up the 11mm machined off the sprocket carrier, are they hitting the cushioning rubbers? stopping the carrier go all the way in. .
Are these washers stopping the carrier going in to the rear wheel, would make sense.

Have looked at this before when just placing the sprocket carrier on the wheel some time ago. Did not go all the way in then and that's with out those bolts.
So don't like my luck! But there maybe a mm or two here and that perfect.

Chain guard fits nice, its going to look stock but to the not so fucked they will see the mods.

Take it all apart again, and see if the bluetac is squished to nothingness where the spacer from sprocket carrier sits against the wheel bearing inner race. If it is squished out completely, then it's mating up properly at the axle.

The only other thing to check after that, is that the bearing is seated home in the wheel, and the sprocket carrier. If the wheel bearing isn't seated, which will become obvious by the crush tube in the middle of the wheel will have side play, you will need to make new spacers again.

I would be tempted to make my spacers and shit, by taking the carrier spacer out of the carrier and assembling it all without the sprocket carrier there at all. Just so I could see that surfaces were touching.

Drew, just read your post. I pulled the wheel out and the sprocket carrier and I had a spacer against the wheel but nothing pushing the sprocket carrier against the wheel. F up one.
Next removed the front sprocket and the bastard thing can go two ways.... turned it around so the writing was on the outside and its starting to look better.

Next move the rim right where it looks like it should be and everything is starting to line up. Wheel measures 41.5mm both sides of the swingarm, sprocket and chain are running in the middle... all good right! But NO the markings on the swingarm are miles out. Other wise its all good.

Answer...... as I said there was no pressure holding the sprocket carrier in place.... ahhh
Pleased I did not rush in and machine and root everything, won't move forward until I am convinced its right.

The bearing for the carrier goes in to it from the outside, then the stepped spacer goes into that from the inside. The outside spacer on the carrier side should be of an appropriate outside diameter to cover the inner stepped spacer, and the inner race of the carrier bearing. That is what locates the carrier and stops it being able to move away from the wheel.

Once that is sorted, you can start trying to line up your chain. By the sound of it, you're going to need to do a wheel alignment with a couple bits of string and a bit of fucking around first. Plumb down from the center of your headstock and put a mark on the table. Then plumb down from the center of the standard wheel and mark the table. Measure off an equal distance on either side of the marks and draw a line between them. Put in your new wheel, and plumb up at the front and rear of it. Presto, you know what way the wheel needs to go to be straight, and center.

Still there will be more work done here, as Mr Drew say... head stock etc. So let strip the rest off the bike.

Been broke but busy.
Wife seems to think there are more important things needed than bike parts.
You would have thought after all the training I have done this issue would not arise.

Enough ranting on... I am having a beer, dam fine one to I might add.

We all know the problem I seem to have lining up the new rear sprocket and the rim without FA references, to be honest its pissed me right off. Cant pull the engine etc until this slight inconvenience is sorted. I would have thought I would have had it sort reasonably quickly.

The eye is a good machine along with a few brain cells and it should be sorted. But it just pissed me off, small things told me I was off, I knew I was close but close enough?

This is the finished jig, bolts to the front sprocket. Everything square. I'm sure there are tolerances but it dam close. Closer than I could ever do any other way with out some major help.

I cant measure chassis etc. This is all I could think off...

Enough dribble.

first thing I did was square the rim. I measured both sides of the rear sprocket to the ali bar, which equalled 89.00mm
I was about 1/8th to 1/4 off a line out on the swing arm lines on the sides of the swingarm.

44.75mm right gap
39.8mm left hand gap

Rear sprocket parallel swingarm.... 89.00mm

Lets look at the front rim.

Sprocket to the inside of the flang, 69.05mm and the flang is 20mm perfect.

Anyway the numbers ...

44.75mm gap right side rim to swingarm
39.80mm gap left side rim to swingarm

44.75 + 39.80 / 2 = 42.27mm
Difference is 4.95mm, the rim is to far to the right by half the difference of 4.95mm = 2.475mm
So..........

44.75mm - 2.475mm = 42.275mm
and
39.80mm + 2.475mm = 42.275mm

or 42.50mm are the equal gaps, now lets make spacers the perfect size.
facts are

Rim needs to go 2.4mm one side so both sides = 42.50mm
REAR SPROCKET ALIGNMENT WAS PERFECT
Yep, the mighty eye, sprocket alignment was spot on but the rim was off side.
Fact is without squaring the rim nothing was possible.

I think it was perfect.

Arron, cant be arsed looking back in the thread but is the centre of the wheel meant to be in the middle of the swing arm? I know on a some bikes the swing arm is not symmetrical.

I would have used the straight edge (which is fucken brilliant by the way), to get the center measurement to the front wheel first. Then figured out what way the rear wheel needs to go to be perfectly inline with that. Then fuck about with the sprocket.

This did not end well.
14mm difference between the wheel centres. The front is perfect so the back may need to move to the right 14mm.
Will try this out today........... dam it was all looking sooo good.

My new measuring gizmo... starting to get close.
Down to +/- 1mm in axle spacers, amazing the difference this makes to the front rim alignment.

And yes there is a spacer making the gap the same as the rear rail on the rims as the front.
Nothing is perfect but its going to be dammed close.

Re- wheel alignment

As some of you know i worked on a straightening jig in an accident repair shop for a while & can tell you the accepable misalignment can be up to 4mm on some models as stock we "straightened" quite a few brand new frames for racers to bring them within 1mm of alignment or less & this is what i always aim for on my own bikes

Although this is the ideal, on a bike made up from a number of different parts that were never supposed to fit together the ideal is sometimes not acheivable due to the many variables involved

As posplar says a small misalignment can be tuned out by ajusting the wheel slightly more on one side than the other, the chain will allow you to do this by around 1mm without adverse effects on chain or sprocket life, although it is always better to avoid this if possible

When checking the wheel alignment do not use the ajusters at all ! leave them completely slack & push the wheel all the way forward within the slots & nip it up, the reason for this is that the marks on the ajusters are notoriously poor & the wheel will not be straight if you use them & the front edge of the ajuster slots is usually a fairly accurate place to start your measurements from while with the rear it is not always the case

summary .... 4mm of misalignment is just about acceptable but personally i wouldnt be happy with that
1mm or less is the ideal but not always acheivable
2mm to 2.5mm is the most misalignment you should be aiming for in my opinion & if that is not acheivable you did something wrong somewhere along the line

My poor dear Pumba...me gone sober.!

My hair would fall out and I would start shaking...... naaa .. ok those things have already happened. I blame (thinking) and (more thinking). have to stop my brain hurts.

But to be honest I have been working on my other bikes, BUT this weekend I will be back on to the RG. Organised for the cranks to be rebuilt just need to remove them.
Swingarm will come out to be have a caliper stay welded on as the new GSX600 caliper is not floating like the original.

What I do need is a new delivery address, to many parts are turning up from USA and wife not happy.
Have GSXR1100 front end on it way for the GSX1100EZ. Its going to be great. BUT the RG must be done first and then the 1230 Kat. So why buy bits for a project miles away you might ask? Sorry cant answer that but beer must be at fault.

Oh and best thing I learned this week was to cancel paper statements for credit cards.... brilliant. Wife NEVER sees a credit card statement. problem solved.

Here is what I used to separate the crank cases, 8mm nut and bolt.
You will need to file 0.4mm off each side of the nuts to fit in to the recess and the screw the bolt in evenly at both ends and bingo they separate.

This here is a great tool, used heaps to hold things when it says in the manual that you need an expensive special tool. Add a impact gun and bingo nothing can beat you.

That there people is the gear box. Designed to be removed quickly without needing to separate the crankcases. Other words known as a cassette gearbox.
Pretty cool, shame they are a little fragile and tend to go bang. Hence the new stronger gears I have to rebuild this sucker.

Dam bearing has spun in the blind hole in the back off the crankcase.. going to need this fixed.. help anyone with ideas?

The clutch holder is cool. I usually sacrifice a clutch steel and weld a handle to it.

For the case where the bearing has been spinning, I have no idea. Find the most trick looking engineering shop you can, and ask them.

Don't know where in Auckland you live but I use Rex Cotterell at 365 Rosebank Road Avondale for tricky stuff in the engineering line.

I'll sell you a new case for a million dollars.

You could get the pocket machined out and a steel sleeve fitted to bring the size down to original O/D. Will be fairly painless for a good engineer.

Also check your shifter drum bearing for sloppiness as you will probably have to get something done about that at the same time, although if it's not real bad some retaining compound normally works fine.

Dam bearing has spun in the blind hole in the back off the crankcase.. going to need this fixed.. help anyone with ideas?

Any good machine shop will overbore it and press in a sleeve. Can't help with good shops in Orks though.

Whoever does it will need the rest of the case assembly and shaft, to pick up the precise original location of the shaft centre and counterbore depth.

I was on my way home after a RG500 track day in Taupo, and boom.

I need to fess up, that there bearing is a new one from my last strip and rebuild. Only bearings and seals were done due to wife shopping habits.
That rebuild was done due to that there dam bearing which collapsed and caused the gearbox to seize which in turn made the bike stop quickly, which in turn freaked me out, which in turn had me standing on the side of the road some where near the middle of the major highway from Taupo to Te Awamutu. It was such a major highway that there was about 1 car every half an hour and no mobile coverage. Great.

So that bearing fits like a roger is a 25yr old, used but not flogged. Not interference fit..... like a __old :gob: Loctite might work with some new stuff and proper prep. Its not to far gone like a 45 yr old that can catch a sock sideway. There is no slop (excuses the pun) its just has spun enough to fuck the interference tolerance. Mate say dot punch, Loctite and shut up!

Anyway pulled the motor to bits and replaced all bearings and used Loctite on that dam bearing last time which obviously did not hold. Obviouly not enough care and the Loctite was like 20yrs old. Thanks to my last job.

This here gear transfers all the power from the twin cranks are applied it to the output gear shaft.

Rock the long bolts back and forward, do not use a hammer or screw driver to remove this, other wise it will end in tears...

Job done.

Right we need to move the shaft and push the bearing out. It is not a tight fit but it helps 150% if you heat it up to remove the bearing and remove the shaft... heat it up to hot to touch seems to work well.

The shaft is bored out with a solid end inside the shaft, so use a long bolt to tap the shaft, DO not bash the end of the shaft or there will be more tears....

Bearing removed and now the shaft can be removed. The aim is to use the hammer just in a threating way not to bash.

I want to re anodize my swing arm as powder coating is not right, it is to thick...

Can it be done ? everyone says NO. result will be shit.

back to the RG...Got most parts just need to pay for the labour to rebuild the cranks and then bore 4 cylinders. I have the parts ready to go to rebuild.
Oh did I mention the wife wants to know where all the money is gone? and if I spend any more than $15 I have to ask.

What is to be come of me with these new rules.? :angry2:

You can anodise it, it won't hide any nicks or scratches though, better to get it soda blasted first.

Makes the surface a bit harder too, little more abuse resistant. Not sure who you'd get to look at it up there though.

Bored, sleeved and only 0.1mm taken off the bottom bearing land and 0.1mm off the bearing sleeve base.
Dude had to make a custom boring bar cause of chatter and whole job was $300.
Oh and the dude is a classic bike nut.

Obviously not a speed thread... but things are happening.
Dam slow yes.. I'm still waiting for my rims and swingarm to be returned after powder coating.
Mate doing a favour, my bet is the prick has sold them.

Anyway next week I'm told like last week.

There is a little good news, and no shit like everything these bits only took 2 months to turn up.
What is it with this shit, yes it is in stock or no worries give me a week. what f#cking week?

Every bearing and seal will be replaced, getting a woody just handling these bits.
Any day now rims will be here, add tyres and I will have a rolling frame. Now that is worth looking at.
I can build the rolling frame and put the children to work to pay for the crank rebuild.

I ordered myself some new tools for work!!! Now have xmas wrap on them and have been turned into my xmas present. I think that's a sign shes sick of bike parts being ordered before Christmas and a possible lack of funds. So I did the only thing a man can do in my position. I ordered a billet ally brake reservoir bottle and used her credit card to pay for it.

Rims powder coated with a urethane powder coat, much better lasting than standard powder.
Like normal I should have not been lazy and taped everything off... now I have to sand all the powder off where the discs go.

All the screwy bits and brackets are off getting plated, olive green...like standard. I could sell the wifes boobs cheaper than a small container of parts to be plates olive green at progressive platers in New Lyn.

Gold or silver cheap as chips but black or olive green is not done by many places.

$180 for an ice cream container of parts... shit that just plain expensive. The owner was great and by all accounts the job will be mint. But gold or silver at a job shop will cost me $20.

Rims and swingarm cost $100 to be powder coated though a mate so that's mega cheap and appreciated.

New wheel bearings to source tomorrow and its nearly time to assemble... cant wait.
(Oh and powder coating cost $300 ... add $200 from draw and new tyres soon to be fitted) :msn-wink:
