Working on my Kawasaki Zephyr 550 today:

I've been rebuilding the front end (new fork seals, etc) and have just re-assembled the handlebar/headlight area. For some reason the throttle cables won't work freely. I've taken the tank off, made sure there are no twists, everything is sitting as it should be, the cables are routed where they should go (as far as I can see)... The throttle mechanism is hooked up correctly... STILL it sticks. Driving me nuts. Bearing in mind this wasn't sticking before I unclipped everything.

Any ideas?

Cheers for any help!

could be as simple as the throttle-grip catching

Check again how they are routed, a tighter bend may cause it to stick or the tripple trees may be jamming it. This happened on one of my bikes, jamming open on right hand corners was very disconcerting.

Return spring hooked back up? another thought
