I decided to take the airbox of the zxr250 today (as you do),
anyway, long story short,

i undid the screws holding the airbox onto the carbs,as the manual says. I then put the airbox on the table, turned back around to see the gaskets/o-rings in the face of the carbs no longer fitted!

When i took the airbox off they were in there fine, now all four of o-rings (one per carb) have grown and dont fit the channel anymore!

What do i do? does this mean i have to buy new ones? or maybe heat/cool them down to shrink them back to the right size?

Any help appreciated!

Yup, thats pretty much it.
Fuel + rubber = expansion..
you can cut a chunk out with a razor blade and glue the ends with super glue, that's how o-ring kits do it. (make sure the cut is at 90 degrees)
It's not that flash, but will be fine for what you need.
When you reassemble, put a bit of vaseline on the o-rings to protect and lubricate them.

They will shrink as the fuel evaporates. Go inside, have a beer and when you come back they should be fine.

They're the wrong material - nitrile instead of viton.

If you ever need o-rings guys, Seal Imports are the place to go. We deal with them through work all the time and they were the only ones who had the pilot screw o-rings (tiny) and airbox o-rings in viton for my bike when I did a minor carb overhaul the other week.
