I have a 89 ZXR250 A1, recently took it to get its mot and a full service, when it was there, they couldn't think of how this has happened but they said it was not worth fixing

The Engine Casing that holds the Cylinder Heads down, has no thread inside, so the person before me had whacked some self tapping bolts in there instead, luckily the head never blew when i was on the motorway.

also something about the butterfly valves or something and the back of my carberuettor had been broken off and glued back together :D what a mint bike i bought for my £800

Ok, so my thinking would be, maybe if i got an engineer to either bore out the engine casing outers and put some new thread in there. would this weaken the case too much?
2nd idea, is it possible to fill in the holes with a metallic like substance then rethread it to the normal standard- sounds like it would be a better idea than boring the already weak engine case?

or would the self tappers have ruined it beyond repair/

basically im planning on picking up my bike this saturday, all in pieces, and putting the whole thing back together again before august-bearing in mind i have little mechanical skills, but i am a logical thinker and know how to use a torque wrench

any feedback, even a lol would be greatly appreciated, thanks all.

The barrel casting should be removeable.
Try and find a second hand one and just bolt the bugger on with new gaskets and rings. Get the valves lapped(easy to do yourself, just follow a manual)
The head bolts are so important its not worth bodging it.

Engines are like jigsaw puzzles. If you try and fix a broken bit that really matters it may never fit properly. But if you just get another of the same part it will fit easily and hopefully never give you any more trouble.

Bummer on the dodge sale. But you get to have fun fixing it(well I think so)
