View Full Version : Maintenance report

Finally got around to doing a whole bunch of bike maintenance.
- new tyres (M12 rear, S12 front)
- new heavy duty tubes.
- kevlar grips (puke colour, doh)
- repacked muffler. Had to drill the stupid rivets out.
- new chain, O-ring.
- new sprokets.
- greased up axles and other bits'n'pieces. Marine grease (suggested by clmintie)
- new front brake pads.
Rode at woodhill today, all seemed good. New tyres are excellent. Took a bit for the chain to free up and the front pads to bed in.
What have you lot done lately?

- repacked muffler
*cough* I believe it was a team effort :innocent:
Recently-ish I've put on bushbars instead of the soft mx handguards I had on before, 20mm bar raisers, put on some shorter levers cause the big long ones didn't fit the bushbars, made my bike leopard print (when graphic designers <s>go wild</s> get bored), and the best improvement for riding: got some contact lenses!
Next up: Sort out a bracket to fit the sidestand I have onto the bike, FWW, new grips, and possibly sort out a skidplate, don't know if it'd be easier to make one or just order one from the states, has anyone here made their own?

Did your barkbuster spontaneously break?
Doing the topend is next on my list. Oh, make sure to fit an hour meter when you do it, if you don't already have one.
Punch you should try some grip wire, grip glue isn't working for you apparently.:bleh:

I have insufficient glueing skills
i have insuffiecient hairspray skills, im too cheap to buy glue.
the throttle one took about an hour to persuade it on, the other wont stop moving, iv put duct tape around the bar, then the grip, then grip wire which apparently is very sharp and im a slow learner
krad, i dropped the bike at home and the bar bit snapped at the point where it bolts to the handle bar on the inside, got it welded then it broke in the same place again
ill try get an hour meter, just need to work out where/how to run the new piston in
vazza
14th June 2009, 22:40
Its no biggie to run the piston in dude. I was told to start the bike up for 15 minutes, cool it down again, and start it up for 15 minutes again then your sweet. That was from a mechanic as well. When you go back on the tracks take it easy for a couple of hours to wear it in. Im not expert though! That's what I did =)
Put on a new grip on after a slide on the road, haven't bothered putting other one on yet haa
New sprockets
New rear bearings
New air filter (washing 2 at a time is funner)
Greased head bearings (damn dynamo)
New rear brake pads after today
I think different bar/grip combos stick better, this time i just used wd40 and wire and theres no twisting. Noobi you pushing down with some pilers instead?! I've got some cheap hour meters if you want one.
Reminded me to repack my muffler cheers

Were a bit of a bastard to get on initially though.

I've tried spray paint as a quick fix (hairspray seems easier/cheaper tho). Seemed alright at the start, but was loosey goosey again by the end of the day. My old bike never had this problem, same pazazz bars and same cheap grips, so I don't know why this one does :( Duct tape under the grips eh? Still kind of slippery tho, I wonder how well cloth tape would do? Even masking tape maybe? Hmmm...

Repacked Muffler on KX60, a whole lot quieter now. Drained airbox of water and cleaned airfilter. Sprayed CRC all over bike.
Cleaned KX125 carby and replaced main jet with a new one, couldn't unscrew pilot jet so left replacing that for another day. Thoroughly cleaned airfilter, changed plug to a 9. Glared at sump plug but that didn't help. Pulled the round-tuit out and vowed to take the bike to a workshop one day to give them the problem of extracting the bolt. Don't think the round-tuit believed me tho'.

great bike.
the whole gearbox etc got new bearings and seals due to the clutch basket back plate breaking which appears to be due to the previous owner grinding off the rivets, using a aftermarket basket, then re welding the plate back in place causing weak points. the mains and crank seals were a 'might as well while im there' thing, and the rest is pretty much just wear and tear.
it gets ridden fairly hard so its all to be expected

yeah i dunno tho 4stroke... the weld on the other side of that crack is thicker than the original casting so probably actually stronger... things always break at the pitted edges of the welds so we could've built up weld all day on the sucker but there'll always be a weak point... fuck it i say... i'm not gonna go do some Seth shit on it.

so far, taken the radiators and plastics off, tank off, pulled the head off, pulled the barrel off, pulled piston out. everything is how its supposed to be except the bolt that holds the pv actator arm on sheared off, dont know how else to get the barrel off otherwise?
the squish is already at the right setting, about .788mm should be 0.762mm
the l/e bearing is fine, gonna replace that anyway. the old piston is fine should be a good spare.
still to do
clean out pv case
fix broken actuator arm bolt
pull off the rest off the plastics and clean them
do filter, which isnt even nearly dirty yet
clean out airbox
put new piston and ring in with new l/e bearing
put the barrel back on
put head back on with new head o-rings
put everything back where it was
dont loose anything
then run it in

did the other end of the arm not undo, is it just a stud that is screwed in if so could be drilled and use an easy out, other wise have to look at drillingg it still taping it and put in a stud.

the other end of the arm dissapears into the crank case, i dont know how to get to it, where to look, or even how its driven
thats probably what will happen, pull the actaul pv crank out, this has the bolt in it, then see what it is and how to fix it, probably just drill the old one out, and put a regular bolt through instead of being bolted onto the pv crank. if you know what i mean

Ready for Wires now just went out the Sandpit and run her in a bit!
Work done
08 Ktm 200 exc Recon motor: New piston, Rings, Gudgeon, Bearing etc. Set compression back to standard, Strip and clean Power valve, set power valve back to standard.
Strip clutch file slight burs off Clutch basket, Fibers measure ok, sand up steels as the look a bit shiny & one blued a little.
Strip out forks get Danger to take shim out of stack and drop oil 10mm to soften front a little chasing more plushness. Discovered jamming rebound valve during process Danger unjammed valve and reassembled.
That bloody Danger (Pro Ride Suspension) is a legend did all that above as part of the maintance and tuning. He's service is frickin brilliant!!!!!
Run in at sandpit only had time for 3/4 hour but all ok and pulling like a 14 year old school boy LOL!!!!
PS Lads its supposed to be fair pissing down all Friday, Sat and Sunday will Wires still be on?????
Yeah those grab straps come in handy lol

ok, new piston = 0.4mm of squish, too much?
Start a new thread Noobi this discussion will completely Hijack this one!
Why are you fooling with squish???
A new piston shouldn't change it at all unless you have machined the head or changed base gaskets?
To many questions to ask like does the Ec have an X measurement like the Ktm Exc which sets compression ratio's???
What you don't want is it to little squish and the piston smacking into the head at full or over rev??
How did you measure it. Solder down through the plug hole??
Squish is not a common Measurement they give out in the manuals either. Remember if you decrease or increase your squish you do the same to your compression!
Mate we need more info!

- bleed SpikedPunch's front brake. Huge improvement, damn it was spongy before.
- checked SpikedPunch's 'race sag' and 'static sag'. Already about right.
- checked sag on my KDX.
Race sag was about 75mm with me on it and about 5kg for gear etc I weigh about 75kg. Should be about 100-105mm from what I've read. Adjusted sag to 100mm. Checked 'static sag', about 35mm which is pretty much spot on. Should be 30-40mm from my documentation. Test it out tomorrow at the sand pit!

Yeah felt like it was better planted to the ground. The whole ride felt much smoother which has got to be a good thing.
On the down side it was less likely to launch over whoops etc as it felt more planted. But that just means I can go faster before getting air which will give me a bit more drive. Overall it was definitely an improvement.
Just need to do something about the front of this bike now... :done:

My bike has had similar problem a couple of times - first time it had pretty much no power by the time we figured out it was something wrong with the bike not my shit riding (was first time i'd ridden in sand) and 2nd time i had broken i think it was the waterpump cog??

ummm i had blown the crank seal - but it had come out the way it shouldn't have or something. At first it wasn't pissing out oil so John thawt i was jst struggling in the deep dry sand. Was when he hopped on he realised it had pretty much no power - then when he gave it shit the oil started coming out.

- Fitted a cheapy motominder. Had to pot it in silicon as its not water tight at all.
- fitted new swing arm bolt/shaft. All greased up too.
- found old spark plug terminal post stuck in the end of her HT lead. Cleaned up plug and fitted with terminal post actually screwed onto the end of the plug. Seems to start a bit easier now :P And HT lead fits snuggly.

bit of a dredge but
new grips
Turned my rear tire then pinched the tube just as I poped the last of the bead grrrr so pulled it out again and patched refitted wish I'd bought the longer tire levers.
Cut muffler down big bit on end of it kept tweaking the pipe when I come off hopefully will be less time spent straightning the mounts (for the noise police its not much ouder just don't have a spark arrestor any more)
also noticed front wheel bearings were shagged so changed those to .Think the wheel bearings would have a better life if the spacers had a steel bit where the seals ran ,seal eats into spacer dirt and water get into bearing though gap bearings kaput.
had to finish this in the dark for some silly reason I though it would be a good idea to take my bike outside before I pulled the wheels off
Ride it till the red

New tires front and rear. New pads front and rear. Ditched the bark busters. Chucked on a front number board. Changed gearbox fluid. Drained the dregs of gas from tank and carb and cleaned carb and fuel filter. New plug just coz it's been a while. Polished up the frame and swingarm nice and shiny. And a jolly good clean.
She's ready for the weekend!

Couple of questions.
I've had this large exhaust guard on my bike for a while now, decided to take it off and clean out the crap inside it. Turns out I have a crack in my exhaust pipe which is about 10CM long. Any ideas on how to fix it? Weld it?
Also considering the NZD is 70c against the USD you can pick up some pretty mint deals. Was thinking about one of those FMF gnarly pipes. Anyone have one? pros/cons?
And also I was going to make the most of the dollar and get a chain and sprocket kit from the same online store. Whats the most long lasting brand of sprockets/chains? Not caring about the weight.
Cheers!

mine has cracked on the second bend, ive welded it about 4 times, the guy i bought my bike from had a gnarly pipe on it and he reckond it gave the bike so much more torque.

the gnarly is the same as the fatty except made from thicker steel.
and both are bottom end pipes, which seem to kill top end and over rev.
so might be good to have both, stock and gnarly, depending on what sort of riding your doing
as for chain and sprockets. any sprockets made of steel seem to outlast any aluminium ones. supersprox, ironman, renthal twinring etc are all steel sprockets. cost a bit more though.
chains, any X ring type chain seems to be the longest lasting at the moment

The tow vehicle has finally been looked at. Blown head gasket on 3rd cylinder. Bit of warping. No cracking that is visible with the naked eye.
Warping has been planed out. Valves/pistons look ok. Bit of coolant in cylinder 3. Runs off a cam chain, and water pump/radiator is in good shape. Fingers crossed new head gasket will sort it out.
Not too much water in oil, suggests rings still in good shape. Will do an oil change or two and see how it goes.
Really been frustrating not being able to ride. My body is going to be shock, I think my fitness has slipped a fair bit. Also, missed the last two rounds of the 2-man. Sucks :P

i agree, when i did the radiator in my van you had to take the fan and all the belts off to get it out, so while i was there i did the water pump and cambelt, it was a mongrel job but atleast i wont have to go there again for a long while

Water pump and rad were both replaced not long ago as it had, "over heating issues" apparently. Needless to say replacing them didn't fix the problem. I suspect its had a dodgy head gasket for a while and we finally killed it on the way to the first round of the 2-man.
