Yeah mate, they're about the right size.
The Fizzer 3LN and others of that era had fairly large twin lights if I remember? So, they might be okay.
A dual beam bucket might be the go though? Few choppers have that sort of thing, guess you want as flat a one as possible though?

Tiny updates.
Threw an ignition advancer in today :Punk: slottled the holes on one of my pickups (gotta love having two of every thing) and supposedly this has earned my 4 degrees, which also according to a mad engine guru I've been talking = a very happy ZZR600 motor
A fellow KB member Enzo dropped by today and I've scored a GSXR1000 K7 left hand muffler from him, better picky that up then and get picks.
Will take my headers to a mate in Dannevirke and get them made in to a 4-1 system :Punk:
Got my tank mounted idiot lights wiring started too and a front guard idea started.
Also, figured I can actually run the OEM brake lines from the 600 for now, so that's another priority moved down the list :Police:
Might pull the air horns out of my Corolla and smack them up her bum too...

I missed out on the headlight I wanted :( so the search is on again, want a single light 6in or smaller.
Will deal with any round light for the right price though.
Got 'er in the sun at the moment, have started sanding the primer flat and have slapped more finishing putty on her.

I reckon the proposed? burgundy will look pretty fantastic. Get some metal flecks in there for good measure.
For your light, just rip a lampshade off the wall, and cut it down a bit! (might be a bit dim on 12V instead of 240, but meh) Or get one of those pixar ones with the bends stands, can point it where you're going while doing massive 12 oclock wheelies in the dark, safe!

Was a strange thought whilst looking at my top clamp this afternoon (cup of tea/smoke time)
It's too damn cold to do anything to the bike today though. Except look and think of more stupid things to do to it and make this build thread even longer...

Made a loom for the idiot lights on the tank, speed limiter (it's wired so it won't get in my way...) and for the bitchin' dash I am attempting to make to hold a speedo and my fancy/wanky digital bits. ;)

Went to do work on the bike. Got distracted again.
I decided the radiator filler/thermostat is epic ugly.

and it gets in the way of the fork leg, which is a minor issue...
So, diggin through my parts boxes looking for my RGV thermostat housing I foud this, from my 1973 BMW E12 (yes, I love keeping shit)

Bogan dropped off a neat cordless orbital sander, so when I drop it back to charge the battery my body work will be done and I'll smack a coat of white over it (I lubs white, so I'll see how it looks)
If you don't have a random orbit sander, buy one. I've spent far too many hours sanding the fuckin' thing by hand (I'm a tiny bit fussy though, not sure if anyone noticed...)

Also, looking in to doing a coil over plug conversion, so I'm looking for a well priced set of these puppies

Made the mount for the speedo and put the neutral and indicator lights in the speedo :yes: Haven't tidied it up yet.
Pics look like shit so I won't upload 'em 'till I get betterer ones :sweatdrop
When my volt gauge and temp gauge get here I'll finish the housing and make a mount for it too.
Replaced all the bolts on the forks with cap headed babies, look much better now.
The top triple clamps and clip on clamps have sexy gold cap heads :love:
'Tis all in the details.
Need to buy a set of ZXR400 brake lines, not happy with the length of the 600 one from the master to the splitter.
Might even ditch the splitter altogether?

The question is:
Should I go RFID unit again or a transponder key fob?
The bonus to RFID is the passive tags don't need batteries (meh)
The bonus to transponder is it won't need a latching relay to be thrown by a smaller lower current one.

Headlight found & paid for, thanks heaps to Mystic13 who has given me a brilliant deal. 260189260190 Top chap :2thumbsupWired the indicator light on the dash up and made a plug/loom thingy for the voltage gauge. Basically, to have one idiot indicator light on the dash instead of two, take power to the bulb from the + wire on the indicator switch and then find an earth for the bulb, sorted! Now, I'll have to find some 6ohm resistors to slam in the loom for the indicators as the current draw is so pathetic only three LEDs light up and they don't flash :sweatdrop either resistors or an LED specific flasher unit, not too sure if I trust 'em though. I think I have sorted out where to mount the front indicators too, will make brackets that go to the bolts in the lower triple clamp.

Cheers dude. I've had fairly good luck with all the eBay shit so far, I had a tank protector get lost, but that cost me $0.99US :laugh: True true... I spend thousands every month and I've never ever lost anything... but I always accept if something does go west on me, that I'll be out of pocket... no disappointment that way :) (even though it's not true, you can always reverse credit card charges)
Anyway, they arrived fine, so let me know where you want it sent to and I'll do it next Saturday. My other spare; I'm going to try potting it with resin. They're just cheap Chinese junk, so I figure that'll help stop the vibrations from the bike killing it in the long term.

I was thinking I could use the rubber grommets in the top cross spar on the frame where the coils mount (seeing as I'm going to go coil over plug)

Need a new elec clamp kit too, run out of spade connections and whatnot :facepalm:
Might sand the black paint off the frame, it just looks wrong.
Would like a shitheap little cheap dremel type thing so I can can clean up all the casting marks on the fork lowers/frame/rearsets/levers/sidestand etc all the details! :yes:

Black n Decker power file for the majority or large welds/marks, then a dremel/small files for the tricky areas, then sandpaper till you're happy.

This is true, it's using my original loom (somewhat chopped) and one of the switch blocks. :laugh:

I think my lower brake lines are too short to reach the callipers from the splitter, I could make a bracket and re-mount the splitter as the top line has a bit of room to play with.
My father is hopefully going to scrape up some aluminium strips so I can make headlight mounts.
I polished my spare waterpump yesterday and then decided it looked dumb :facepalm:

Just use VHT for the brakes, I give 'em lots of clear so it won't get fucked instantly when cleaned. They're going to get pretty dirty.

Is yours a 400? The K model were limited, if it is I'll PM you how to remove it (it's quite easy)

Bugger the PM.
For all ZZR400K owners:
Remove the speedo/dash unit.
Take the front fascia thing off that.
Remove the three screws holding the connectors behind the tach.
Remove the two screws behind the speedo.
the tach/speedo should slide forward now.
You should be able to get the speedo out completely after unplugging the three pin plug to the speedo (this is the speed limiter wiring)
You'll see in the speedo unit there is a sliver "disk" that passes through two little magnets on a circuit board when the needle gets to around 180/185.
Take the screws out of the little circuit board and remove it.
Put it all back together, plug that unit in and cable tie/duct tape it to the speedo mount of wherever, just as long as the unit is plugged in and out of the speedo, you won't have a speed cut.
Simply unplugging the unit limits the bike to 10,000rpm in every gear.
You can chop/splice the wires like I have, but it's tidier for do it this way.
I can send you a the speedo unit (the plastic casing got destroyed in teh crash) from a ZZR600D with 73 or 74,000km on it, it's a 260k unit and they go straight in, same speedo drive and everything ;)

You can remove the plug in the speedo and tie together two of the wires if you want to go that way, if you get it wrong you blow a fuse, no biggy lol From memory it's a pink and black that go together.
You could also do that... but it'd be cooler if you slap a 600 motor in it like I did :D

I hate paint runs! Many cigarettes were consumed after seeing that (not that I get OCD with this project or anything...)
Rear rim is still ghey gray, needs to be polished and the spokes done black to match the front.
I'm trying to decide on some little details (details are what make a proper bike IMHO)
Fork lowers, they're silver and I'll be filing all the casting marks off, I'm not sure what colour to do them.
The rear brake brackets and arm, I painted them silver a while ago and am not sure if I like them.
Same with the center of the swinger.
Might paint the rear spring white, it's matte black along with the shock atm, which looks beige.
Should I keep the black parts on teh frame? Was thinking gunmetal or silver.
Headlight mount will be the same as the frame highlights, which will be the same as the swing arm.
I'm off to do some OCD things in the garage now.

Check all the plugs, you might have a power wire shorting to ground. Check the bulbs in the dash too.

lucky you, i have lights in my shed but too dim to actually see what I'm up to. gotta upgrade that asap so I can work longer hours.

I've given the front brake splitter a flick of gloss black, looks nice.
BUT!
It looks silly, I've never been a fan of the splitter idea.
So, I'm going to measure the lines up and find some that fit, will be double line from the master. Just 'cos.
Did some soldering, really have to stop fucking around pulling bolts, measuring and ordering and plastic weld the belly pan, make a mount for the front and then get the shape right.

Started a new little side project on the bike (as per usual, I get side tracked a bit easily)
Was warming up the soldering iron/having a ciggy/cup of tea and looked at the speedo fascia/cover 261395 (that thingy)
I decided, whilst it was going to be simple, there wasn't enough "custom" happening.
So, I started this:

So it's currently very much a work in progress...
Took a wee bit of sanding to get the curve where the smaller gauge pod meets the side of the speedo.
Will have a small square pod on the other side for my volt meter too.
Crap pics, took the first two on the kitchen table and then decided you couldn't see my not so pretty plastic welding, I need a bloody camera!
The plan is to run the original temp gauge in there, I think the digital one that's still in the mail might be a bit non-traditional looking as it's a pretty 90's looking machine.
I'm warm in the office, I need motivation to go to the garage and keep working on it.

While plastic welding the soldering iron shafty bit started getting wobbly...so I put it down, unplugged it and the fuckin' thing fell to bits! Not too pleased as it's my father's, it's probably older than me. So I'll buy him a new one :facepalm:
Picked up a new hacksaw and 10 spare blades this morning 'cos they were cheap and got a 2m length of 20mmx1.6mm flat alloy, so here's the beginning of the headlight mounts on my highly technimical jig...also known as a spare fork leg

hah.. my 1994 Aprilia is running a digital screen.. flashes COLD at me until engine is warm enough to ride. which I love, no longer do I have to make my own decisions. and then reads out clock, water temp, lap times.. some other shit on the screen. :innocent:

anyone else have ideas on how to make an old engine look new, get rid of all the black shit thats baked on

Take it right back and slam some VHT over it, I did and it looks tasty.

Feel sorry for the poor soul in Japan who spend all the $$$ to get it to the spec I got it in. The race clutch alone was worth a fair bit of coin.

VHT spray cans, repco stock them (ring around, repco is very marked up, I pay $12 for a can, whereas they charge $18) VHT can be had in lots of colours and they do good heat resistant stuff, my motor is all VHT, have used it before and it works well. The VHT brake paint is supposed to be good for 800 degress :eek5: so theoretically the fairy white homo paint on my calipers won't fall of instantly...
Just re-paint the cylinders/crank, will look awesomesauce if you spend some time on it.
Righto, got a drill :D so tomorrow, if I don't finish those headlight mounts, somone punch me.

Kerosene and toothbrush. Use one of those plastic spray bottles that you can set to a mist spray. Spray on heaps. Then leave for a day. Use hot water from a hose with some pressure. Then get started with the toothbrush and some more kero if something left.

I didn't know it had it until I took it to the night drags to found it slipped like a mother (against Tanks FZR400), I thought I had blown the shit out of it as the ride home was a top speed of 80kph, in top gear, full revs.
Got home opened her up to check the plate thickness to find they were above spec thickness (not below like I thought). Showed it to a few guys who raced them and they pointed out that it was in fact a race clutch.
So whole bike got a thorough clean and flush, then some good new oil. Never had the same issue again with slippage.
Suspect the previous owner being the knob stain he was thought was a cool idea to put motorUp in a wet clutch bike. Ah well.
Still miss that bike. Had so much shed fun time with her. But she would have killed me if I kept her - I was far to reckless back then.

Not bad for a guy with half vision eh?
Well, half in one eye (6/12 and 6/36 in the other, so that's one 8th by my reckoning...oops) :wacko:
Got the brake splitter mounted 20mm lower so the lines reach nicely now.
Gotta pick up some new solder and flux, or flux wire, whatever, and wire the headlight/park light and front indimacators up.
Got to get an indicator relay that doesn't worry about load (trademe time) and that's the lights done!
Going to throw new seals (I love throwing seals, stinking fuckin' animals) at the brakes too, just because.
Then it's:
Fork rebuild and I think a leg needs a re-chrome.
Oil, coolant.
Brake fluids.
Shove the Pilot Power on the front.
Bling the rear rim
Smooth the paint.
Finish teh speedo.
Exhaust
mud guard (assuming it's a legal requirement)
Ride/crash and start all over again

I have a feeling a mudguard IS a legal requirement, I dont think it would look quite right without one.

I know it is hard to believe, but I got distracted.
So, I plastic welded the nipple on the coolant overflow in a different position and measured the 2lb artillery shell up that will be the coolant reservoir. :yes:
Made the speedo brackets pretty, hummed and ahhed a bit about putting digital temp gauge in where the normal one sits.
Fitted a clutch cable I have three or four floating around ;)
Speedo cable fitted.
Had a retard moment, I forgot to buy solder with the soldering iron and I only have non-flux wire and no bloody flux. Fluxing idiot!

Hayd3n on here made a few different screens for his hornet, all very minimal, all a bit different from each other, and all looked really good, made PM him for some pics/ideas. He could even make you one for a few bourbons, seeing as he is an awesome plastic fabricator/welder by trade

Getting fork rebuild bits priced up, looks like I can do seals/bushings/fluid for around $110, which I'm happy with.
There's a fuck cheap GN near me, will bid on it. If I win it, tidy it up - sell it, ride real bike.
Need to find a sheet of alloy to make the undertail.
Stealing some F/Glass from Bogan to make my front guard, cheaper and sexy, that's how I roll.
Wiring is nearly done:
Headlight plug to be fitted (GN headlight runs a stupid bulb so I had to switch plugs.)
Throw the new indicator unit in when that arrives.
RFID unit from Imdying to be fitted.
reg/reg isn't wired up.
Temp/volt meters.
So, that's a few hours work assuming something doesn't distract me :facepalm:
I do love having all this time and space at the moment!

Having a problem with my indicator warning light, but I will get the wiring diagram out and re-wire it.
Flattened the paint a bit with some 1000grit today, then I lost my sheet of 2000 grit :facepalm: looks okay though.
I have managed to misplace the wax though, so the shiny stage will have to wait lol
Went a bit silly with the autosol, frame and swinger look choice again.

I quite like it when detailing like pin-striping or decals is done in very close shade of the paints colour. For example, I've considered some grey pin strips on my "neutron silver" Connie.
So maybe if you're going for the white paint (which I reckon does look great) you could do those strips in something pretty close to white???

Not sure if you have any Maori in you (tho that should not be a show stopper), but I can see this one with some black Maori Tribal paintwork. Not the type that fills the whole canvas but some tasty that enhances the bike and does not take over. So keep her white and add black. And please... loose that muffler! It belongs on a stove!

The only big things left on the list are:
Exhaust chopped/shut in to 4-1 and the new pipe mounted.
Fork rebuild.
Other than that it's minor stuff, fluids (can't put oil in 'till I do the 'zorst, oil cooler has to be removed to get the headers off :facepalm:) jetting again for the 4-1 and ignition advance.
Brake fluid/seals might help...

I am having a hard time deciding, I love the pin stripe idea, but I think a metallic grey would look nice.
Problem is, everything on the bike (in my mind...) flows and matches.
Polished bits, black frame accents, black rim centers, white detailing and of course the white paint. I think adding another colour may break that up?

I'm definately going to try white fork lowers.
My white caliper idea is a touch I really like, practical is not something involved with this bike, it's been a fairly intense build (the only 400 bits now are most of the loom and the CDI unit :Punk:, the rest is my madness) and everything is exactly what I want.

LED indicators wired up.
CF13 LED flasher unit installed (0.2-20a one)
Indicators do work, BUT;
Only three or four (can't really tell) of the LEDs are lighting up when the indicators are on.

Could this be a problem with too low current draw? It currently doesn't have the idiot light wired up so current draw will be pretty damn low.
I plugged a standard bulb in to the rear, the standard bulb flashed at a reasonably normal rate, but the LED unit at the front wouldn't flash.

Sounds like dodgy wiring within the unit to me. Perhaps take it off and hook it up to a 12V (or whatever it runs on) power source. If it is that, the problem should also appear there. (If not, shake till it does :D )
Orrr, pull the unit apart and have at it with a multimeter.

I knew the indicators light up fully on a good battery.
So, I casually grabbed a grunty battery with more than 12v, slipped the jumper leads on and it's sorted.
Bike battery is currently at 11.8V :lol: simplest fix evah! :2thumbsup
My retinas burnt when I looked at the indicators, I went blind and walked in to the electric fence and now I'm dead.
I may not have done that at all.

Once the 'zorst is sorted I can throw oil down it and fire her up, I'm going to have to re-jet again I think.
Might pull the carbs and go over them again, just coz I can and it never hurts to be sure
Have to fix the clutch cable adjuster on the lever end, for some reason all of the cables I have seem to have rooted adjusters :wacko:

In the mean time, once these are chopped/shut to a 4-1 I will clean 'em up.
They're my biggest dislikes at the moment, along with the black oil cooler and ugly radiator.

What I found inside it: 261966
I knew there was some sort of dividing plate to make the air flow to the 4-2-1 even, but I didn't know there was a baffle from the collector all the way up both pipes :bash: what a fucking stupid idea Kawasaki. So, obviously being me, I ripped it all out along with the rest of the noise and HP killing junk. What a huge waste of potential CFM.
Moral of the story: More HP for Doug.
In my mind:
The ZZR600D was claimed 100hp at the crank.
K&N filter
Jetting.
4-1, no baffle in the headers
Moriwaki can
4 degree ignition advancer.
If that doesn't make near 100hp at the wheel (let's not have arguments about dynojet vs factory pro here) I'm going to..well, not have 100hp at the wheel.
My mind went in to power mode and I started having visions of later model cams...
Then I looked up the spec, the D model has a more aggressive 'zorst cam and the lift difference between an E model and D model intake cam wouldn't make any difference whatsoever.
So, if I want moar powaaaah (don't really need more...) I'll buy an E model block and go the turbp route as already planned. :Punk:

Pipe size after collector: 50mm, 1.3mm wall
Header pipe size: 36mm, 1.3mm wall (ish)
Baffle thickness; 2mm
So my maffs sez, that I effectively have 43.6mm pipe after the collector, that is quite a restriction. Especially considering it is perforated tube and fucked, so creating lots and lots of turbulence. To my knowledge I want no restrictions after the collector, so that's a bonus!

Mods will be simple bolted on bits, nice suede steering wheel and Recaro fish nets.

Oil.
Valve clearances.
Checked charging system
Blah fuckin' blah.
Runs well now.
Bringing it home, the suspension was wound back to softer than soft so I had my boots down a few times and I was going rather slow lol

keeeen haha.. mrs one is pretty much new.. chinese made tho so see if the chrome stays that shiny during her ownership. It spent a night in the rain the other day.. not sure if thats gonna kill it. I dont think its been wet yet since new haha

Yeah yeah, been a long time in between updates.
Was going to run tests on the GN's charging system today as the battery is dead, but ended up playing with the real bike.
Got the new 'zorst on, cheer Bpgan, you the man!
Oil cooler on, threw oil down it, jumper leads on to the Hilux, wound it over and got oil pressure.
Plugged the coils in and put the spare tank on, took a wee while to fire and had a bit of a rattle, only ran her for about 20 sec then shut down.
The rattle got quieter and quieter so I'd say it's the top end being starved or the bearings just from sitting without oil since August.
The 4-1 system sounds rather nice, I love how meaty this baby sounds for a 4cyl.
Will get more fluids for it if I'm still here this week and start and run it to temperature (unless it's seized a bearing, then I'll cry as it spits the crank lol)

I think it's quieter than it was with the 4-1-2 Neptunes.
I also don't have my data cable here for my phellytone :(
Also backed my ignition advancer off to standard just to be nice to the motor till I get it ready to throw a tune at it

Brakes = done.
Mounted the ignition relay finally.
If I'm around this week I'll throw coolant down it and fork fluid and bring it up to temp
Must pick up the nut that goes under the top clamp from Bogan :yes: I think it'll be nearly ready to ride then?
I started on an exhaust mount, then decided it was going to look ghey, so now I can't figure out how to mount it and keep it clean looking :facepalm:
Need to put some seat foam on and wire in the RFID unit
Spent 10 minutes on Geoff too :shifty:

Sounds the same as before at idle but quieter and less deep..probably because the air is staying in it...:facepalm:
Kinda can't ride it without that nut :angry: the steering head has more movement than a blacks rights activist.
I either spilled brake fluid or have a leak around the front left hose, will throw the toys out the cot if it's split, I fuckin' hate doing brakes, too boring!
I haz spare brake lines.
It's now full of fluids, but I can't jump start it because someone's borrowing the bloody Hilux :bash:

First time to start and run 'till it's up to temp since August :Punk: Had to keep the umper leads on, it wasn't charging the battery (or the battery is just that munted...I should really take care of them more...)
Had a few small issues, but nothing bad.
Small water leak from the stupid top pipe on the head, fixed now.

I've wired the ignition wrong...killing power to the relay wouldn't shut it off so I just pulled the main fuse :laugh: it's above my head currently. :sweatdrop
No rattles now :D once it's off the choke the throttle response it nice and it sounds rather tasty (apart from the exhaust leak as I haven't sealed up the join where the can slips on)

Well, seeing as I thought the brakes wouldn't be up to my pedantic standards I did the logical thing.
Now my brakes have new seals etc etc etc etc :Punk:
I forgot to grab a kit for the rear master cyl, and it was the only part that was actually in proper need of replacing.
I had to pull the pretty white caliper off the rear, the alloy inside was a bit dodgy so I got my spare one, stripped it down and freshened it up.
But...the rear master has a very small leak, so I'll test my spare one tomorrow and replace it.
The fronts are fecking beautiful, I replaced the suspect line too, I'm not too sure if it was weeping, but I'm fussy.
I have a strange feeling that if I have to panic brake those fronts are going to bend the forks and rip the frame in half :laugh:
Forgot to buy fork oil :facepalm:
But I ordered a MotoBatt battery, so will let everyone know how well that goes :yes:
Oh, the white paint on the front brakes is already looking bad. Better repaint them some other colour.

New battery arrived, yay!
Bogan sent me some relays and my steering stem nut, yay!
Hooked it all back up, it takes a bit to get her started, but I'm putting it down to poo fuel doesn't like cold starts (petrol has been in that tank since August last year, plus I've probably got rust up the pilot jets now from the old tank :facepalm:)
Got 'er started, yay!
Water leak from thermostat housing, not yay.
It's not charging...gay!
It pulls 15V from one of the reg/rec wires...oh poo, that reg only lasted 2000km.
Don't buy $20 Chinese regulators lol
Stator readings are still good and it's not earthing, thank goodness.
So, new reg, wire the RFID in (yeah, yeah, it's taking me forever to get 'round to it) and fork oil and its ready to test ride if the clutch cable plays ball. :niceone:
EDIT: I got my wiring issue sorted, I had put the kill switch wire on the wrong pin on the relay, derp.

Fuck that puppy sounds just like mine, mine has a slightly deeper note up higher, but down low it's very much the same. I love the Kwaka 4cyl idle, lumpy as fuck and they sound very different just pootling around.

WE HAVE RFID!!!!!!!!!!!!!!!!!!The RFID unit (Thanks to imdying) is all set up now, thanks to Bogan for his wiring expertise :yes: absolutely pumped right now! The bike starting procedure: Flick the hidden switch to power the RFID unitFlick the kill switch.Swipe the RFID tag past the antenna.And she's ready to roll!Bogan came up with a grouse set up using a 5 pin relay, so when the bike is powered up the power to the RFID unit is off, when the bike's off and you flick the switch, it sends power to the RFID unit. Hit the kill switch and you have to repeat the whole thing again, it's fuckin' awesome!
