this time the calcs are showing almost 42hp which would be 35hp at the wheel :shit:.

wobbly - this almost sounds like someones going to get free bloweys for life..... weather you want them or not :gob:

Slow progress going on here, but progress none the less.
Crank has been rebuilt (thanks Rob for your time and patience). Unfortunately I ended up having to use the same length rod that was being used previously as the longer genuine Yamaha rod had no slots at the big end, WTF. So the trusty TKRJ 100mm rod has gone back in but with an RGV flat cage big end bearing.

Coated piston is back.

Cost $97 for coating to skirt and ceramic coating to crown. Turns out all that's need for the squish band mask is the heavy type of vinyl that sign writers use, oh well we know for next time.

One of the problems with getting real power out of the KE is the inlet area, i.e. the rotary disc is too small.

Its a custom disc made to the max size for the original disc cover!
The Oring of the disc cover will need to be machined out meaning sealing will just be from sealant around the outer edge of the cover which isn't ideal.

The mod is worth an extra couple of horsepower, or more to the point the inlet time area can now match the rest of the motors timing.
Still some more grinding to do in the cases but Im getting there.

p.s. This is buckets as it should be; epoxy, grinding, bouncing around ideas with your mates, and some back yard engineering. Not a bolt up kit part to be found.

What are you making the disc from ? Have you got a broach for the splines or wirecut ? Any chance of a couple of discs (well oversize...) to play with ?

Oh, if you really want to go oldschool, a cutoff disc of the right width, used under running water works to cut the lube slots. Light hone in the eye afterwards to clean up. Done it several times in the distant past, never had the case flake.

Disc's are made from spring steel, sorry don't have any spares, just enough for the three engines. You can get them from these guys http://www.maranello-engineering.com/eshop/custom-rotary-valve-disc-steel-p-804.html?zenid=877171cc3073c194e044da7085f7856e .
We thought about slotting the rod but figured the DT125 rods are cheap enough just to buy in a couple of the right type.

You are right Kel, so in that spirit I will share this with you and I guess everyone else.

This is a 1976 Kawasaki KE175 Disk Valve set up.

They have a longer stroke than your Ke125. and a much bigger disk diameter
The earlier 125's and the 250 twin also have the longer stroke I am pretty sure they might to have a larger valve. (99% sure in the case of the twin 250)
I think the earlier valves are Fibre though.

The specs are 118 Disk 119.2 outer housing OD and 120mm O-Ring

Many euro Guys are successfully using Disk valves made from Skill saw blades.
Mr Paykart recommends .6mm clearance. But you probably knew that already.
This may provide a better sealing solution with a drill and re-tap of the mounting holes.
If you or Rob want to do a measure up of one, before I start hacking it'd be happy to send it up for a look as long as I got it back in a week or so after.

I looked at the disc setup for the 175 a few years back, it was a no go with the 125 cases, a bit like the KH250 clutch basket I was going to install :facepalm: That 118m disk sure would be nice though, maybe it could be adapted to the Rotor housing side of the cases for the RG cylinder motor?
The RG400/500 disc as standard are 112mm and will fit into the KE125 valve cover once the O'ring is machined out, of course you still need to adapt it to the crankshaft. The disk I have is 113mm and made for the modified GP125 motors. We had to cut down a GP 125 drive gear to the same width as the KE drive gear and skim the disk cover but that was all that was required so a nice easy mod.
The motor is going to be a very different machine, I've become very greedy and am going for all out horsepower :Punk:

Probably just as well as it smashed the Hyosungs last time out, the bloody commentator was going on about the 150 two stroke having an unfair power advantage. :oi-grr: Waving at the camera on one of the bikes as I passed it down the straight may have been a give away regarding the power advantage

Im somewhat pissed at the engine reconditioner (that shall remain nameless) as the cylinder came back with bits of base gasket still on it. Yeah I should have prepped it fully myself ... I wonder what the odds are of having a bore that is parallel with the crank now. I guess it will shit itself fairly quickly if its not right. Never mind close my eyes and tell myself everything is fine.
Dyno set up next week 32hp is the goal, but I'll settle for an even 30!

I'm not so sure, there's some quick riding up the front of development at the moment! That race with the hyosungs wasn't a very good indicator, there weren't many fast riders there. With 30hp yes you will be trashing a lot of them but it wouldn't be a walk in the park like last time.

Firstly I owe Rob an apology, I wasted an hour of his time chasing my reoccurring ignition fault. Time to toss out the old KX85 pick up and coil!
By the time we finally found a base that was working I ran out of fuel before we could optimise things hence the power getting messy at the top and falling off too early.

I seem to remember I made the same set up mistake last time, i.e. go conservative on the timing to improve the spread and again it hasn't worked. I need to add 7 degrees timing to the inlet and 2 degrees to the exhaust to match the calcs, it doesn't sound a lot but Im thinking 2hp on top.

So I have a little under 30hp for the GP.

So the GP has come and gone. As I don't have a MNZ licence I had to enter the Tokoroa GP, aka B grade. Of course it was really only about showing off how fast the bike was in a straight line :lol:. What an awesome weekend it was; good time Saturday, threw the bike down in the wet qualifying, nearly missed the start of the race, bike developed a misfire meaning I didn't have to live with Richard beating me, and then THAT controversy. Shit it had it all; hillbillies getting their van stuck on the bank, Brian with his flat battery, Cully not speaking to us, being called a lunatic, seriously it was the most entertainment I have had in months!

Fast forward a week - Sent the test pilot out on the bike the other day to get his view on what the problem was,

Funny thing was there was no problem in fact the bike was running really well. I'm pretty sure it was an electrical problem on race day which is pretty piss poor as I've had a replacement system for well over 12 months. Made some time this weekend to start fitting the thing. Was able to modify the base plate that was supplied with the unit to fit the KE without too much drama

The taper is too large for the KE crank. My thought was to machine down the KE rotor centre, bore out the new rotor and press the KE rotor centre into it, but now I'm not so sure, maybe the KE rotor centre should be machined as a taper fit :scratch:

Given how thin both pieces would finish up, I'm pretty wary of that solution.
I'd pull the boss out of the new rotor and machine up one with the same outside dimensions but ID and taper to suit the Kawa.
The machining is not the hard part, it's finding someone with a rivet press who knows how to use it...

Hell, I can think of at least two ways to remove the boss without destroying the rotor. Looks like it needs a stronger boss anyway.

Couldn't help myself with the Ti fastners. Yeah I know, Titanium is not the same as high-tensile steel but I'm confident it won't be leaving the crankshaft any time soon.

Nice big box was waiting for me when I got home today, thought it had to be the 100cc engine kit, but no, was just a couple of springs :weep:. Speaking of which I finally got around to ordering a bunch of OEM NF4 bits and pieces from http://www.tsrworldwide.com/ These guys are based in the Netherlands, they list their prices in Japanese Yen and you pay in euros. Toru (very traditional Dutch name) was great to deal with, prices were fair, shipping was very reasonable and fast. Look them up if you need RS or NSR parts.

The 100. (Man this thing is going to upset people but its all compliant with the rules so who cares)
I was going to take advantage of the crazy new capacity rule and go straight to 110cc, but once I slowed down and read the mess which are our rules I realised I couldn't just bolt up a 110cc motor, you have to rebore your 100 to 110cc :facepalm: So what the hell I'll start with a 50mm bore. I'll be down 3hp (that's right Husa 3hp :motu:) but I can always bore it out if it becomes an issue.
One advantage of the 100cc is that I have an open carb size, so why not go for the biggest size that fits the KE bottom end set up.

What was stopping you doing what you are now doing, prior to the rule amendment? It seems your new engine will comply with the previous version of the rules, and of course the new current version. I can't see that upsetting anyone.

Can someone please save me from my ignorance here. I want to change the springs in my 93 RS125 forks. The manual (which shows a different fork setup :facepalm:) says to "remove the spring sheet, then slowly pull out the spring". How is this done with out breaking down the damper rod setup? i.e. The spring does not fit over the top of the damper rod.
The forks have preload and compression adjustments on the fork tops, not sure but I think this not original (the adjusters are anodised blue and gold).

This is the first time I've pulled the topend since the rebuild early last year.
The piston coatings have worked a charm. This piston has done 60 odd dyno pulls, last years GP, a couple of laps of Taupo, plus the Auckland 2hr. And look at it!

I have found the bigger tracks you got the air flow small tracks it gets very hot like 85c to 90c starts to lose power at 75c have you looked into any other ways of cooling.

The only thing that would effectively cool the aircooler is to limit the power output, or do you mean replacing the barrel with a 110cc water cooled unit? Its still on the cards, Im just too busy with work, kids sport, etc.

A bigger carb would make it run cooler. Prolly make a bit more HP as well.....

Yes I believe it would potential run cooler as long as you didn't go after more power. More power would mean more heat i.e. lots of power for the first lap or two, bugger all (if any) at the end of the race

The only thing that would effectively cool the aircooler is to limit the power output, or do you mean replacing the barrel with a 110cc water cooled unit? Its still on the cards, Im just too busy with work, kids sport, etc.

limit the 34 hp no way but do need to cool is some way if we water inject the motor it makes more power but is that classed as water cooling

Are you talking about a spray mister to the head? Simulating rain in essence?

That surely can't be illegal, but means your going to need a vessel to hold water in. More weight, weight that disappears in time though.

Or have you got another idea?

How far can you take it when it rains its water cooled spraying water in the air is that the same thing gas cooling thats not water

I reckon your idea is pushing it a bit far, just be happy with it as it stands, at least the nikasil won't peal off this time. That was the only real issue. For a first outing I think your just gonna have to take it as it comes, you'll never know what it will handle until you do.

At least it shouldn't be 33 degrees like it was at Kaitoke last time out.

End gas detonation suppression is what you need.

Max 25% by volume gives a result comparable to 100% methanol.

10% would be a very big help for maintaining power, reducing engine temperature and air cooled engine survival over long races.

Looking at it myself.

I have found the bigger tracks you got the air flow small tracks it gets very hot like 85c to 90c starts to lose power at 75c

Agreed, seems to run fine at Taupo but can't manage more than about 10 laps around Taumaranui
Mine seems to get quite a bit hotter than that, would seem to run in the high 90's. This photo was taken on a nice cool day!
