I have done something really stupid and need some help. I tried to use an Allen key as an easy-out and managed to break it off in the process. Does anyone know of a good engineering shop in the Hutt that might be able to drill it out for me or maybe use a 6mm hole saw to drill around it.

You'll not be able to drill it out. Spark erosion is what you need. A good engineering shop or engine reconditioners. Don't know of any where you are , but the Yellow Pages should help

the chain tensioner bolt snapped off. I then drilled it out and tried to get it out with a cheap as easy-out. The easy-out did not want to bite, so I jammed an Allen key in the hole and snapped it off.Engine is out and easy to move around. Tried to punch a centre mark in the allen key but it is too hard.

Is this a bolt that holds a tensioner on the outside of the cylinder/block.

Have you tried to undo the broken bolt by using the centre punch driving on an angle.
The problem with a spark eroder (unless things have changed since i last used one) is you need to be able to get the particular part into the machine to clamp it into postion so the copper electrode can be plunged with accuracy to erode the broken bolt.

yeah..tried to drive it out with the punch and no success. Its pretty seazed up. I think it has to be drilled out and fitted with a heli-coil. Got a mechanic to come and look at it on Wednessday.

we break 1/8 easyouts all the time in titanium screws of only 3/16 diameter. the only ones that last are snapon ones, but they give up eventually too.

we use a high speed dremel bit with a hardened 1/8 steel ball grinder end - easy to guide, just grind the aeasyout, and when the easyout falls out, drill as close as possible to the thread ID, and use a tap to clean the remaining bolt thread out.

Spark erosion is very expensive. I've asked around and it can cost about $60 or more (usually more) to do just one broken bolt, etc.

actually the dremel idea sounds pretty good, something i need to keep in mind for a broken drill bit I've got stuck in an old head (when i get some time).
