Umm not sure of thickness but know it is made of stainless so heavier than alloy.
Looking good so far, in regard to my headlight, my stator has also been re-wound giving it more herbs to run a much brighter car headlight, not sure what light you had in mind
Attached is another couple of shots showing how my fairing is attached at the bottom, it isn't attached using mudguard bolt holes as per your idea
As per the second shot, originally when I got the bike the bolts lined up but I decided to drop the forks in the clamps about an inch which resulted in the headlight pointing to low. To compensate I drilled out a couple of chain links to tilt the screen back a bit more raising the angle of the light again if you get my drift.
Let me know if you would like some more shots or measurements
    Rgds Matt

not sure on light either will see whats around and what gonna fit when im finished. eventually i'll get a ricky stator over from the states, unless i can find a cheaper rewind option either way i gotta save for that, i still got the original XR square light i could use... dunno yet, lots of options and lots of lights on trade me , might even go H.I.D
ive still got the set on her now to put back on if i aint finished by the time the legs ready to ride, plus i'll keep the old stuff for mx tracks and ruff stuff.

I wouldn't bother with the old XR light, just not bright enough and given the trouble you are going to I would suggest buying the light first and designing the fairing around it might save you in the long run, the old Do it once, do it right" philosophy!

    Here's another couple of angles

yeah i know what you mean.. thats a clever bit on the bottom mounts, mines a little different so im just going with the guard mounts.
as for the light im going to NOT gonna cut the hole out till i know whats going in.
for now im not to worried about output its just the buffeting on trips thats f#@ks me and that extra storage for the camera/map or lunch would be awesome.
when i can afford the stator upgrade i'll upgrade the lighting output even a 65watt in the old light would improve it 100%.
eventually (like a year or so) would like to have a lcd speedo, better lighting, gps and maybe a roll chart,.
o and an oil cooler mounted on the bottom of it
