For the top and bottom cuts...

i used a jigsaw.
I just tired to fit 21mm circlips (broke my pliers trying lol), they do not fit. Orded 22mm and 24mm.
Will report back in about an hour as to which one is the right one :)

Yeah 34 hp ? going to a tad different to my R1 huh, all good tho, Im keen on adventure again and HP is to much of a requirement for me
I did have a KLR 2007 which did the job, which is still in the choice set, I did have fuelling issues with it tho which pissed me off.
will see the Dr650 and report back

Well I rode one from Boyds 9000 kms on the clock, it had been re jetted and had a bark buster, Grip warmers, after market bars, pack rack.
I want something I can road ride on and get into the gravel sections on, something also that two up is an option.
I rode it for half an hour, I didnt like it, I cant see myself riding it on the highways down to the south island, on the gravel im sure no worries but for long distance highway stuff in between that its a no go. it was horrible in the corners and unstable at speed 100kmph
out of the Dr and the KLR, the KLR (I had one) was without doubt a superior motorcycle overall.
I also rode a Transalp (2009 model) it was awesome, yes more refined and yes more comfy, I think that it would be competent enough for something like the molesworth however at twice the price it is an issue, but at this point it would be my pick for my requirements I think , unless I win lotto and can afford a KTM 990 or GS800 !!

You had better save your pennies then, two up and riding highway etc. The DR, KLR and others of the similar size aren't very capeable for passengers. Well, having said that, if you still want to share a bed at the end of the day, that is...:) Yes, the 990 would be the bees knees. DucatiJim can testify to that two up and some :) The smaller bikes are an incentive to get OFF the highways and ride the metal and tracks....Oh yeah :)

Go on spit it out.
I had a KLR 650 and it was awesome, just a fuelling issue pissed me off, it kept getting a vapour lock in the tank, I ended up removing the little one way breather valves in the fuel cap, it sorted it out quick, it wasnt a problem unless the bile ended up side down in which case it would have all spilled out.

Buy offshore. I am over NZ suppliers, no matter how nice they are to me!
Needed 4 pipe clamp thingys. Could order from the US @ $US0.90 each but freight about $10 and at least a week to ten days wait. So off to the local guys, $12.90 each but after a moan, special price of $6.30 each..Bargain
At least someone else was paying
Ordered some bits from Twisted Throttle 27 July, shipping date 31/08. Just got an email telling me there is a small delay so things aren't always smooth from that end either. Shame I pulled the bike apart in readiness

Front wheel, I'm basing my decision on a review by the ProCycle team on a 19" front giving far better tar seal performance while still allowing some thrashing on gravel and easy (dry) trail...

If you ride in mud a huge amount of crud gets stuck up behind that cover, I dunno whether removing it would made that any better or worse.Better, IME. Mud still gets stuck between the cases and the sprocket, but not on the outboard side.

seat mod (just unstapled it and packed some foam in. really comfortable.
re-jetted carbs
520chain 16t frnt sprocket and 41t rear
*side bitch* ordered these and expected to wait a few weeks. 3 months !! Wish I had paid more attention to the sales guy. They turned up last week. a month after the ones I ordered turned up 2 weeeks after I ordered then. Wemoto (http://www.wemoto.com/) for the win.
oh and the spark retarder thing spun 180deg.
Quasi maybe i should give u my one to take a blast on ? with the wrong profile tyre, a 120 on a 110rim and stuffed wheel bearings (these have been fixed)
its stable as on the motorway. It does turn very quickly atm tho. That will change once the tyres are used up.
Only time I miss the high speed is on the straights but I dont miss the fuel bill. I will miss the sound of my vfr. 18 years on that one bike.
Once you get these things in the twisties they are so much fun.
Another thing to consider brett is if you get something similar you can set it up so that you can do both.
The rims gary sold me drop out and I can put the standard ones in. 30minutes and off I go on an adventure ride. :D

:violin:So the search for an XF650 wheel begins...Boyds quoted me $400 for a DR650 front wheel hub, and it would cost another $600-$650 for Wheel and Spoke Services NZ to lace up and put together the front wheel. So ProCycle still wins with their $800NZ price for a brand new 19". I could probably shave some of the shipping cost by having a mate in the states send it over as well. Still waiting to hear back from an Aussie wheel maker to see how they compete with the states- I don't think any NZ supplier can be competitive with the dollar as high as it is now.

Just a thought, I have been getting a bit of stuff for my vintage MX'ers recently from ebay.
Seem to have just about anything I need, no matter how obscure, and with the exchange rate the prices are pretty keen at the moment too.
I have never had any trouble with traders in the states (different story with UK ebay and trade me!), US Postal Service priority is pretty quick (4 days from arizona is my current record!:gob:), or using Paypal.
Maybe give that 19' front wheel a go on there...

Thought I'd better clean and service the old girl a bit today, as I had 2 hours free this arvo.
Started with a pressure wash clean (managed to lose the left side rubber cover for the swingarm pivot - doh!) But that did remind me that I havent greased the swingarm pivot since I've had the bike - I hope that suzuki werent too tight with the grease gun as I didnt do it today either...Anyone have experiences to tell me I should?
I finally got round to grinding out the weld on the header pipe. We'll see if there is any noticable difference... I also gave the pipe a proper clean and realised that its not actually that mud colour as standard!:innocent:
Then took the seat, other side panel and tank off to swap the plunger choke on the new flat slide carb back to the original cable, but realised that my "helper",3 year old son Tom, had lost a cable end from the choke cable, as it pinged from the retaining spring across the garage - double Doh!:facepalm: So will have to leave that for now.
Whilst there decided to check the valve clearances - spot on, right in the middle of the tolerance for both inlet and exhaust:yes::yes: Still untouched after 12,000kms
Then I took out the air filter for a clean (Is anyone else finding the new green No-Toil oil a bit shit? Hard to put on evenly and turns a bit too dry after a few weeks...? Still quick and easy to clean.)
Then took off the counter shaft sprocket cover and gave it all a good clean under there (front sprocket starting to hook slightly, might have to get a new one...Chain and rear sprocket are still going strong)
Gave the plugs a quick clean, do you need to worry about the colour of these anymore? Seemed a little "white" at the tip to me. Lean?
Next job; tomorrow morning I'm gonna do the job I told the missus I was only going to quickly do today - oil and filter:shutup:
New shopping list - Front sprocket, a rubber frame plug, and a choke cable ferrule (is that what they are called?)
Should be all good for another 6,000kms again !
Not too sure why I'm sharing all that - not too revolutionary or enlightening I'm sure... But good to be reminded of a few things;
1. DR's are super easy to work on, you should all do your own maintenance with one of these bikes.
2. Pressure washers are both your friend and your enemy!
3. Help from a 3 year old boy can be as frustrating for you, as it is fun for him!

I dunno, blaming a little boy
You are right though, the DR is/was an easy bike to get at, although I would have preferred a seat release mechanism. Both side covers off then 2 bolts. Easy but on the side of the road 4 little bits to loose and 2 tools needed to get it off. Plus, I always had a bit of a mission to line the mounting lug hole up at the front of the cover.
However, the TDM has 7 screws to get the screen off, 6 capheads to get the dash surround off which then lets me get at the wiring behind the headlight. But....the seat pops of with a key

Fitted a Spitfire screen yesterday. Took a bit of fiddling to get the positioning right but makes an amazing difference to the road riding, much reduced windblast. The secret is to have it as low down the front cowl as possible and angled back a fair bit otherwise the buffetting is just too much. I've got mine just right now and I was able to ride 200kms without being dragged off the bike by the wind. Took off round some forest and beach, dropped it twice , absolutely no damage to either bike or screen :D

Luckily seat doesnt need top come off that often, not even for a filter change, so all good, If you were keen you could drill a hole on each side panel in line with the seat bolts, like KTM used to have so you get at the exhaust bolts, back when they used to have useful side number boards...

Must be the onset of spring, the clocks changing, or the daylight lasting a bit longer... but during the oil change I finally managed to get around to drilling out the centre of the sump plug for about 5mm deep with the 6mm drill, and aralditing in a good stong magnet (Thank you petes emporium - 60c) I have previously only remembered to do this job just as I have poured in 2 lites of fresh oil!
There was a slightly concerning amount of swarf left at the bottom of the oil pan... Every shard a false neutral or crunched change! :violin:

Seriously, had them on my DR and ZRX and they were great.
Just waiting for a few other shiny bits and will have a set fitted to the TDM.
I did note that the rubber grips on the ones on my DR were well worn which means a job to replace them so we have fitted the heating pads on the other bikes which go under the grips so the grips can be changes and the pads retained. They are available on Ebay for a few bucks, just add a better switch from Jaycar or DSE and bob's your uncle.

Anyone had issues with slop in the rear brake lever on their DR650's.
J's DR failed the WOF because they didn't like how much the lever moved before the Master Cylinder piston started to move.
What to do what to do.
I pulled the lever off and it seems like the hole at the end where the yoke attaches by a pin may be a fraction elongated and maybe the same in the frame, generally looks ok but I guess a bit of play here and a bit of play there all adds up.
Any one any advise on a fix or do i go buy new lever, pin and yoke and hope there is no issue with the frame?
Reckon my DR has a similar amount of slop but I pushed on a new one in the shop on the weekend and it was quite firm by comparison.

weld the holes and re-drill.. or drill for a bigger pin.. ie 6mm pin re-drill to 1/4
which is .4mm bigger than 6mm... If the frame hole shagged..drill bigger & bush it..
make the bush from soft bronze so it becomes "sacarfissal ?" wares faster so the lever shaft dosn't.
theres a few idea's if they are possable on a DR...

How long have you had the tdm? and are you happy with it and any problems so far?...
Had the bike since March this year.
More than happy with it. Have done 3,000 kms and have been away for 2 months of that time as well.
It came with a PC3 and scorpion cans so it never had the low rev shudders that some seem to have, although I did remove the flutter valve as per forum instructions.
May not be as capable in the rough as the DR was but for the limited time I am on gravel it is fine. Not as quick off the mark as the ZRX was but I have no regrets and have had not a single issue with it and the fuel range is excellent compared to the ZRX and as good as the DR. I am averaging 19.8 kms/litre with a mixture of riding.
Just waiting for a centre stand from Twisted Throttle and will be piling on the k's again. Have fitted Givi racks, paddock stand bobbins, engine crash bars, accessory sockets, indicator buzzers (cause I'm a forgetful dick) and will have the heated pads and centre stand on in a few days.
If you want a road bike that will do gravel more than adequately, want to go 2 up touring, then I recommend the bike.
I love it!

Slop as in side to side, or slop as in up and down?
If your footlever is travelling too far before you get some piston movement, then try the adjustment. Won't hurt will it?

It is the foot lever travelling too far before the piston moves and no the height adjustment has no effect. You get a lever sitting high which still moves a heap before the piston moves. I'll look at welding and drilling the holes etc as per pete-blen's post... but it's not something I have the skills or tools for.

Now now, I had posted something way back in an archive here or on ADVRider. This forum, DR650 Thread plus the ADVrider forum are a wealth (minefield) of info.
The Oxfords I had had done about 5,000 kms I think so they were entitled to a bit of wear. Not sure how often you change your grips but any off will probably chew them a bit, unless you have barkbusters.

It helps with wheelies with the weight gone coupled with the 60 hp gain :devil2:.
Seriously, it will help the thing flow a little nicer and coupled with a DJ kit, airbox opening and a pipe they will all make up 1+1+1+1 to make a nice difference, mostly just filling in holes in the fueling and making them run smoother and unblocking them.
It is a free mod thus worth doing

Having access to the strip heater made the job easier.
3mm Clear acrylic off cut from plastic out fit (Classique Plastics in Napier)
Cut out with jigsaw. Then heat and bend to shape.
Long angled bends first, then short bends and then middle bend to fit.
The white acrylic (shower lining) was much easier to work with though!!!!!!
Can cut with tin snips and easier to bend.
Heat and then bend over steel square tube.

you could put a grease nipple in the centre of the hex
as theres a hole up the threaded section into the ball...
The only issue I can see with the set up as it

a good whack on something..its possable for the houseing
to pop off the ball... they need washers on the out side

While they look like rod ends they are infact just recessed ends that tighten up on the linkage bearing collar like standard, so the moving bearing surface is inside the linkage behind the seals.
While i did consider making links myself using rod ends the advantage of this set up is that one end of the linkage is L/H thread, so to adjust the ride height all you need to do is loosen off the lock nuts and turn the large centre nut.
This was a + factor for me as i may want to use the bike from time to time, thats why i also went with the adjustable stand. 15 minutes and the bike is reset to any ride height you want.

An alternative to lefthand / righthand thread centre nut is to use what I saw on (of all things an IBM golfball typewriter) - an adjusting link used a coarse thread at one end and a fine thread at the other (both right hand thread). The adjustment was the difference between the two threads.
Now, can you get coarse and fine thread rod ends (or whatever they are)?

I get 21-22km/l open road with stock gearing and snorkel removed.
My bet is the sprocket, and you canning it more enjoying the quicker response it gives.
The snorkel will make it run leaner, the sprocket means you will be doing ~300rpm higher revs for any given speed, so your fuel consumption will be slightly higher at any given speed. Though I wouldn't have expected that sort of difference.

I got bugger all difference even when I did everything to the BST.
Shortened slide spring, 22nd hole in slide, opened airbox, twinair filter, header weld ground, GSXR pipe, Dynojet kit = 18-19km/L no matter what sprocket I used.

Anyway, the point of this for those wondering is that I got just over 170kms to a std tank with the new Flatslide fitted (procycle kit), cut away airbox, Uni filter, and header weld ground down.
Better by 20 - 30kms than I used to get with the std BST carb. (all other mods the same) and so much more responsive, quicker than the old carb as well. It is the perfect mod for the DR650 - faster and cheaper to run:gob:

Nah, seriously, should have made that clearer, I only had to flick it on to reserve and I was away again.
I've never got much over 200kms to reserve even when stock:gob: But my riding involves quite a bit of stop-start through town stuff, a 1km blat on SH1, occasional wheelies, and mainly off-road when I get the chance to ride at weekends. Hardly ever cruise along, so that may explain it...

Errr well....
He's currently out of plastic, and I had to take the strip heater back to work.
He did make me a 50mm shorter version though - for hire fees of the heater you understand!, still needs a bit of "fiddling" to fit though... Got a bit of an idea to paint the inside of mine...
I also have a bit of plastic from the off cuts to make a headlight guard to match.(might not paint that though!
Hope to get some time in the next few weeks to have a play with the jigsaw, drill and spray cans, (never usually a recipe for motorcycle improvements!) then post up the results.
Keep bugging Pikey though, I can easily get him the heater again...

Just order a front 14t sprocket for a DR650.
They do a 14 and 15 in 525.

16/44 is pulling 4650 rpm at 110 kph.
Stock 15/41 is 4600 rpm at 110kph.
Max torque at 5000 rpm.
Max power at 6000 rpm.
I keep riding my TT350 like a DR650 but it maxs out torque at 6000 and power at 7000.

all but the same as 15/44 = 2.93:1 final drive ratio (4950rpm)
14/41 = 2.92:1 final drive ratio
the diffrents between the 2 ratios is less than 1/2 a tooth

But a 15 on the front of that may be a bit dodgy and a 16 would require 2 more links.

Yeah saw those, want to keep with 44 as it will stay within the factory chain guide at the bottom, I have a 45T 520 here and it requires the removal of the bottom block in the guide.
I run 14/43 at the mo for adv riding and 15/41 with the motard wheels
Spose we could always us a 520 sprocket with the 525 chain, would that cause any drama?
We want to keep the gearing lower as we will be looking out the window so speed is not a big requirement and with the old girls luggaged up the lower gearing will make it easier for Ellen to start etc especially on uneven ground

Yeah I know, trouble is to get that lower gearing, while staying within the OEM chain guide at the rear and without having to faf round with more chain links etc.
So unless I find a miracle way around it 15/44 for the big long hauls and 14/44 for the mountain and back road stuff.
We have access to chains and sprockets at the right price through our sponsors/supporters so that bit of extra wear does not faze me too much.
We need an extendable, retractable, deflatable, inflatable, narrowing and widening elongating and shortening drive set, could not find one in the right colour tho :violin:

Totaly correct..
never want sprockets or gears that will devide into each other...
sprockets/gears that don't devide into each other means that every
tooth on either sprocket will come in contact with every chain link
though X number of revalutions..means even/consisstant wear..
where devidable sprockets/gears won't do that...
you will never see a gearbox with devidable ratios for this reason..

my bikes a bit hard to start when cold,
always have to use the choke, even if sitting in a warm garage.
always takes a long time to get going, holding the starter in for a solid 10-15 seconds with NO throttle, usually dose it after 3 or 4 attempts to start.
Is this typical? Apart from the spark plug, what other things can I look at to fix this? Or is this normal starting behaviour?

Pretty common complaint on all Suzuki`s that dont have a pumper carb.
Seems to take a lot of cranking to get the fuel sucked up into the carb air stream.
With a pumper carb as nordie says, 2 twists of the throttle and they fire into life straight away.

I was undecided about which make of soft panniers to buy when Clint and Rosie recommended the Andy Strapz ones, based on a few years of good service from theirs. So I bought them and used them with good results on an overseas trip but now I want to fit them to my DR, so I need a rack. But here's the rub I dont really like the look of the Andy Strapz racks they look a bit spindly to me. The Wolfman ones look tougher and the shape is more pleasing to me. Anyone fitted Andy Strapz panniers to a Wolfman rack? I am going to need a rear rack as well, preferably one that has some grabrail capability. Any NZ options? Any recommendations?

But here's the rub I dont really like the look of the Andy Strapz racks they look a bit spindly to me. The Wolfman ones look tougher and the shape is more pleasing to me. Anyone fitted Andy Strapz panniers to a Wolfman rack? I am going to need a rear rack as well, preferably one that has some grabrail capability. Any NZ options? Any recommendations?
With a bit of tweaking of the straps and clips, I imagine the andystrapz bags would fit onto most racks designed for soft bags. We've had ours on four different sets of home-made racks (all designed differently) without any trouble - although the bags sit a lot better if they don't sit too far below the bottom of the rack, so the side of the bag is well supported.
I can get some photos of my modified attachment points, if that would give you ideas of how the bags might be easily fiddled to fit onto a different set of racks.

Recently bought a DR650 and at the stage of adding a few goodies - screen, sump guard, luggage rack, bar risers so far and just about to add some lever protection in the form of Zeta protectors. Before I munt the throttle side I thought I'd ask for advice. What's the story with getting in to the bar end after removing the weight - there's a rubber washer and a solid threaded part in to which the end weight screws in to. Can anyone tell me how to remove this in order to replace with the Zeta screw and spreader device. Thanks in advance

Iirc you just loosen the screw on the end and that uncompresses the rubber bit allowing you to pull it out... You can usually fish the other bits out with wire if they're stuck inside

Hey Guys, just another thought for those that are looking at equipping their bikes with soft panniers, to eliminate the need for racks ect, consider looking at the "Coyote Giant Loop Bag". They sell for about $500NZ and need to be bought out of the States. I have however used one as a template, did some mods on the one I had made, and it fits and works a treat. I can have these made for $300NZ with a two week delivery. Just a thought anyway.

I use the cheap Oxford jobs. Just pull them forward onto the plastic side cover.
They expand out quite a way, and keep the weight low and forward.

My first instinct and dutchie approach is to ring him up and point out everything wrong with it, you will find something to whinge about :shifty: NEVER praise it
Second is to then lowball him after he is disappointed with his bike and make him feel good about your miserable offer.
If he calls you a bsatid and hangs up I had nothing to do with it
Seriously just look in the advanced options to see what is selling, buyers market a the mo, add up indicative value of goodies on the bike and halve that, add that to a bone stocker with similar kms and you have an indicative start point, then knock 5 hundy of that and call him.

I very recently paid $4500 for a mint '05 with 9000km's on the clock. Mine was stock apart from bar risers and different bars and I was very happy at that price.
The tank is ~$420 new, bark busters $150 or more, Ventura luggage probably $160, bash plate over $100, screen and headlight guard dunno but I would think probably at least $100 for the pair unless you're good enough to make your own.
So in round numbers there's ~$1000 worth of farkles on that bike.
Edit: Cycletreads are currently selling the Ventura racks for $210 http://www.trademe.co.nz/motors/motorbikes/parts-for-sale/panniers-luggage/auction-406209821.htm

I sold an 07 fully stock to a dealer in March for $5500 so I would happily pay up to $5500 for this if I was in the market. Some of the after market bits were included with the bike in 07.

I doubt he'd accept what I'd offer but it'll almost certainly reach reserve in which case it'll sell by auction. I'm hoping the other bidders know it's a buyer's market.

That sounds about right for an actual sale price rather than what most people ask for months on end. That said, this (http://www.trademe.co.nz/motors/motorbikes/motorbikes/dual-purpose/auction-409429710.htm) sat for months before it sold at full price.

Bargain, well done. Enjoy the ride home, just wait for a lack of rain.
You may want to consider this. You could gut it a bit more than it has been and it gives you a cheaper exhaust option than either an aftermarket or a GSXR one.

Any good engineer should be able to modify that one for little cost. Cheapest option by a mile and you would have all the same mounting points as well.
Just remember to look at the jetting at the same time, although there are probably enough spare jets floating around this forum to rebuilt a dozen DR carbs :innocent:

If you do want a cheap exhaust but the gsxr one's are too expensive or unobtainable you could try one off a zx10r . Im not sure what year zx0r but it was one of 2 for that bike. I'm pretty sure the one I got for 150$ is made of titanium (internals) as I would put its weight at around 1.3 kg's or so.
Sounds great and has that nice mix of nice idle note, civilised legal speed riding but when you twist the throttle open people know your there. I've left the cat in as I think it helps reduce noise and I don't think I would see a huge improvement flow wise.

Think I need to fess up to a hugely embarrasing thing...
For any KLR lurkers, its not owning a DR either - much worse!
Today I ran out of the same tank of fuel twice...:facepalm:
A few weeks ago whilst seeing how far my bike will go to reserve with the new FCR carb I deliberately ran it to reserve, (170kms) I then switched it to reserve and foolishly zero'ed the trip. (you can already see it coming...)
It then sat in the garage getting a good spring service, valve clearances, oil, filter, etc.
Today was my first ride out and I checked the trip, forgot it was on reserve already and headed out, thinking I'll get fuel at Shannon:blink:...Didnt make Shannon:facepalm:
Thanks to Pikey for passing by, resisting his initial urge to give me the finger and speed past, then returning to his place for the trailer (I still hadnt realised it was fuel - I had checked the plugs and sidestand and clutch cut outs. I was racking my brains to what I had touched during the service that would cause the bike to cut out. So convinced was I that it had only done 50kms on its current tank)
It was only the final check when on the trailer of the fuel hose that I realised that nothing was coming out... check tank...Doh, F$#king, S$&t, B*((#r, etc etc:shit::facepalm:
And thanks to Sudman for riding to Shannon to meet me twice!
So here I sit confessing all and feeling a right knob!
Cool ride up to the reservoirs above Shannon though. In the end a good day!:sunny:

'George' the yellow bike came with one fitted. With the bike in the factory lowered suspension setup it lifted the rear wheel off the ground by an inch or so. Not much but enough to lube the chain or get the wheel off fairly easily.
It's not a bolt up solution either looking at mine. You need an adapter plate made up for them. If you go back to to near the beginning of my DR build thread there's pics of my setup.

Damn, looks like more wear then tear so I doubt it would have lasted a lot longer. Easy fix if you have a welder, just have to pull it half apart to get at it.
In the short term, you could undo the bolt and make 2 metal plates to span the gap, drill a hole in the middle, put a small fold in each one and use the threaded part of the indicator to clamp the 2 together. Make sense? Like the pic below. If you have some alloy bar, a drill and an extra nut you should be good to go in half an hour.

I suggest it has been broken for quite some time looking at the surface rusty bits and just hanging on, would be hard to see up under there, easy fix anyway, maybe a great opportunity to improve on Suzuki and lengthen and strengthen a new bracket.
